To duplicate a plastic part, use the original as a master, make a silicone negative mold around it, then fill that mold with a compatible casting resin. Clean, undamaged surfaces and a well-planned parting line, pour opening and air vents have more effect on a simple copy than expensive equipment. For complex shapes or fine detail, a two-part mold and pressure or vacuum casting can help control trapped air.

What you need to make a resin copy

The silicone mold captures the part’s shape; the liquid resin cures into the duplicate. For a rigid plastic-like copy, a fast-cast polyurethane is one option. Easy Composites describes its Xencast P2 as flowing into fine detail and curing in about 30 minutes; that timing applies to that product, not to polyurethane resins generally. Check the exact resin’s instructions for its mixing, working-time, cure and demolding requirements.

  • The original part, or a repaired master with the shape you want to reproduce.
  • Mold-making silicone compatible with the master material.
  • A mold box that can contain the silicone without leaking.
  • A compatible casting resin and any release agent required by the product instructions.
  • Tools and protective measures specified by the silicone and resin manufacturers’ instructions and safety data sheets.

A silicone mold-and-resin starter kit can simplify choosing materials that are intended to work together. It does not remove the need to check the instructions and safety data sheets for each product.

Choose the mold and casting approach

The part’s shape determines whether a one-part mold is practical. A simple object with a flat face or a shape that can be withdrawn in one direction may suit one-part construction. A fully three-dimensional part, especially one with undercuts, generally needs a two-part mold designed to separate around the casting.

Approach When it fits Air and detail considerations
One-part silicone mold Simple geometry that can be removed from the mold without trapping it. Plan how resin enters and how displaced air escapes; a gravity pour is sensitive to trapped air and vent placement (Hackaday, Gerrit Coetzee, February 9, 2016).
Two-part silicone mold Many fully three-dimensional parts and shapes with undercuts. Plan the parting line, registration features, pour opening and vents before making the mold so the halves align and air can escape.
Pressure or vacuum casting Demanding detail or a low-volume run where reducing bubbles and improving consistency matter. Pressure-cast the mold and resin at matched pressure, or use a vacuum-casting workflow. MASA FabWorks’ 2026 design guide gives its silicone-mold vacuum-casting workflow a typical minimum wall of 1.5 mm (0.060 in), about 1 degree of draft, approximately ±0.3 mm (0.012 in) accuracy and up to about 25 parts. These are guide-specific figures, not guarantees for every mold, resin or part.

Vacuum degassing silicone before pouring it into a mold box is a separate operation from vacuum casting resin in a mold. A thin, stretched stream of silicone poured slowly can reduce entrained air when vacuum degassing is unavailable, according to Easy Composites’ 2025 starter-kit instructions.

Prepare the master and mold box

  1. Remove and clean the master. Take the part out of its assembly if possible. Remove dirt, dust and residue, and inspect it in good light. Silicone can reproduce fingerprints and surface defects, so correct flaws before molding if they should not appear on the copy.
  2. Seal porous surfaces. Porous masters may need sealing before silicone is applied. Easy Composites says its silicone is compatible with plastics and other common non-porous materials; confirm compatibility for the specific silicone and master rather than assuming every product works with every surface.
  3. Build a leak-resistant mold box. Arrange it around the part with enough room for the silicone to form a mold. Secure the master so it will not shift while silicone is poured.
  4. Choose the parting line and plan resin flow. For a two-part mold, decide where the halves will separate and how they will register when closed. Include a pour opening (sprue) for resin and vents at points where air could otherwise be trapped. Their placement depends on the part’s geometry.

Make the silicone mold

  1. Mix the silicone exactly as directed. Follow the selected product’s instructions for proportions and mixing; those details vary by product.
  2. Pour slowly. When vacuum degassing is not available, Easy Composites recommends pouring in a thin, stretched stream to reduce entrained air. Avoid disturbing the master as the silicone fills the box.
  3. Let it cure fully. Do not demold until the silicone has completed the cure specified by its manufacturer. Easy Composites’ 2025 starter-kit instructions give about 12 hours at room temperature for the cited condensation-cure silicone; other silicone types and conditions may differ.
  4. Separate the mold carefully. For a two-part mold, open the halves without tearing or distorting the cavity. Inspect the mold and make sure the planned pour opening and vents are clear.

Mix and cast the duplicate

  1. Apply release only when called for. Use a release agent compatible with the mold and resin if their instructions require it. An incompatible release can interfere with the result.
  2. Close and support the mold. Align the two halves using their registration features and keep them supported so they do not separate under the resin’s weight.
  3. Mix the resin according to its instructions. Respect the product’s proportions and working time. Do not assume that one polyurethane’s timing or handling guidance applies to another.
  4. Pour through the sprue. Fill the cavity in a controlled way and leave the vents open to let displaced air escape. For high-detail work, use a pressure or vacuum process only as directed for the specific resin and mold setup.
  5. Wait for the stated cure before demolding. The cited Xencast P2 documentation describes a cure to a strong white plastic copy in about 30 minutes. Treat that as a product-specific guide, not a general demolding time.
  6. Finish the casting. Open the mold, remove the copy, and trim flash and the sprue. The cast part inherits the master’s surface texture, and it may also show mold-line or vent marks.

How to get fewer bubbles and cleaner detail

  • Start with the surface. Clean the master and address fingerprints, dust and unwanted defects before molding; the mold reproduces what it touches.
  • Give air a way out. A sprue lets resin enter, while vents give displaced air an escape route. A pour that seals air inside a high point can leave a void even if the rest of the cavity fills.
  • Use slow, controlled pours. The thin-stream recommendation from Easy Composites concerns pouring silicone to make the mold. Resin behavior and pouring instructions depend on the specific casting product.
  • Escalate equipment only when the part warrants it. A basic gravity pour is simpler, but trapped air and vent design matter more. Pressure or vacuum casting is more relevant when fine detail or repeated low-volume copies justify the added process control.

Resin safety: follow the product, not a generic recipe

Polyurethane formulations vary, so consult the exact product safety data sheet (SDS) and instructions before mixing. OSHA lists skin and mucous-membrane irritation, chest tightness and difficult breathing among health effects of isocyanate exposure. NIOSH/CDC advises that engineering controls such as closed systems and ventilation should be the principal method for minimizing isocyanate exposure in the workplace.

Use effective ventilation, prevent skin and eye contact, and select gloves, eye protection and respiratory protection through a hazard assessment for the actual product and working conditions. A generic cartridge respirator or an open window should not be assumed adequate. For workplace use, follow applicable occupational requirements and the relevant OSHA and NIOSH guidance.
