You can make a wearable school mascot head by shaping upholstery foam around a wearer-sized opening, building the character’s features, then covering the form with faux fur. Plan the fit, sightlines, and ventilation before carving; keep checking them as the head takes shape. A Make: school project documents this foam-and-fur approach, but its dimensions and construction choices are examples, not universal specifications.
Choose a build approach and plan the character
Foam and faux fur are a documented route for a school mascot head. Other costume-head approaches include EVA-style helmet construction and paper-based methods, but the available guides do not provide controlled comparisons of their performance. Choose materials and a construction method that suit the character’s appearance, your tools and experience, and the need to see, breathe, and move while wearing the finished head.
Start by sketching the mascot from the front and side. Identify the features that make it recognizable—such as its silhouette, muzzle, cheeks, brows, or ears—and consider how those shapes will look from a distance. Plan where the wearer’s eyes will be and how air will move through the head before adding details that could block either.

Keep dimensions specific to the person and design rather than treating another project’s measurements as a standard.

Gather materials and set up safely
- Upholstery foam: the Make: school project uses foam as the head’s structure.
- Faux fur: a covering for the documented foam-and-fur approach.
- Cutting and measuring tools: choose tools suited to the foam and fabric work you plan to do.
- Adhesive: select one compatible with the specific materials and follow its product label.
- Optional head form: it may help with shaping, but the cited school project does not establish it as a requirement.
Costume construction may involve sharp cutters, heat, sanding, and strong adhesives. Work in a ventilated area; wear eye protection while cutting or sanding; and get adult help with blades, heat tools, or strong glues where appropriate. Follow the labels for the actual products and tools you use.
Build the foam base
The Make: school project begins by cutting and stacking upholstery foam to reach the intended width and height, then hollowing the center from the bottom upward, layer by layer. Treat that sequence as a practical example, not the only way to construct a head.

- Cut and stack foam to establish the outside size. Keep the planned silhouette in mind and check the head against the wearer as the form grows.
- Hollow the interior gradually. Remove material progressively, checking the available head space and support rather than carving away too much at once.
- Test the fit repeatedly. Confirm that the head can sit securely and leave room for the wearer and any planned padding.
The Make: author estimated 30 to 40 hours, possibly longer, for that project. It is one maker’s estimate for a particular build, not a reliable duration for every design or skill level.
Shape the face without blocking function
Build up the character’s main features on a stable base, checking the result from the front and side. Features such as a muzzle, cheeks, brows, and ears depend on the character; make their shapes clear enough to read at a distance without allowing them to close off the wearer’s sightlines or airflow.

Before committing to final assembly, test scraps and check how the chosen materials behave together. Patterning and covering depend on the form and materials, so do not assume a fixed amount of fur without a design, dimensions, and pattern.
Wear-test visibility, airflow, and movement
Before finishing the covering, test the head in a clear, controlled space with a helper nearby. Check that the wearer can see the intended walking area, breathe comfortably, turn their head, and remove the head promptly. Make adjustments if the form or features restrict any of those tasks.

Construction guides emphasize fit, vision, and ventilation, but they do not establish a universal minimum vent count, vent area, or safe field of view for every handmade head. They are not a tested safety standard. Secure internal parts and cover hard structures; do not infer that a head is safe simply because it follows a tutorial.

Cover and finish the head
Once the foam shape and fit work for the wearer, cover the form with faux fur or another material suited to the design. Test the covering and its assembly on scraps first, and make fit corrections before final assembly. Continue to preserve planned sightlines and airflow as you finish the face and exterior.

When making the head is not the right option
A commissioned mascot is an alternative if you lack the time, tools, or experience for a hands-on build. The Make: project author said the school chose to make its mascot after pricing purchased mascots beyond its budget; that anecdote does not establish current prices or identify a particular maker.
