ALUCORE® for High-Wind Facades and Roofs: Properties, Design Checks, and Fixing Requirements

ALUCORE® publishes aluminium honeycomb panel dimensions, weights and flexural rigidity—not a universal wind-pressure rating. This guide explains the project-specific wind, span, fixing, substrate and fire checks needed for a defensible high-wind design.

ALUCORE® can be considered for high-wind façade and roof work, but its published panel properties are not a universal wind-pressure rating. The allowable positive pressure or suction depends on the project’s wind actions, panel dimensions and spans, support layout, edge zones, fasteners, and supporting structure. 3A Composites publishes ALUCORE material data; a suitably qualified façade or structural engineer must convert that data into a project-specific design under the rules applicable at the site.

This guide explains what the panel is, which specifications matter, how to approach wind sizing, what must be checked in the fixing and substrate, and which manufacturer claims still require project confirmation.

What ALUCORE is

ALUCORE is an aluminium honeycomb sandwich panel. A continuous viscoelastic bonding process joins an aluminium honeycomb core to aluminium alloy cover sheets. The standard core cell size listed by the manufacturer is 9.5 mm. The standard core uses aluminium foil identified as AlMn (EN AW 3003), while the cover sheets are corrosion-resistant Peraluman (AlMg1/5005A).

The construction is intended to deliver high flexural strength at comparatively low mass. The manufacturer presents the panel for façade cladding, roof coverings, balconies, interior ceiling panels, and industrial applications, and describes it as weather-resistant, formable, and suitable for large-format fabrication. Those are manufacturer descriptions, not independent performance findings.

3A Composites states: “The continuous manufacturing process allows the production of large size panels up to 9 m long, with superior flatness.” Treat that as a manufacturer statement. Actual flatness, tolerances, fabrication limits, and available finishes should be confirmed for the specified product and supplier.

Can ALUCORE panels withstand high winds?

There is no single ALUCORE wind-load number that applies to every building. The accessible product information lists panel properties, but it does not publish a general allowable pressure or suction table covering all panel sizes, supports, fasteners, and substrates.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Wind design starts with the actions at the building, not with a nominal panel rating. A façade panel may see different pressures at the building corner, edge, and centre zones; a roof also has pressure and suction cases that vary by geometry and wind direction. Internal pressure, parapets, openings, nearby buildings, height, terrain, and local code parameters can change the design actions.

The complete load path must then be checked: the panel, its folds or rails, brackets, rivets or screws, clips, anchors, subframe, insulation zone, and the structural wall or roof deck. Failure of a fastener, pull-out from the substrate, local edge tear-out, core or face-sheet distress, or excessive deflection can govern before the panel’s published flexural rigidity is reached.

Consequently, a responsible answer to “what wind load can ALUCORE take?” is: the value must be calculated for the exact configuration. Request current ALUCORE-specific engineering documentation from the manufacturer or supplier and have the design reviewed by an engineer qualified under the governing local rules. Do not substitute a generic pressure value from another panel system.

Published ALUCORE sizes, weights, and stiffness

The manufacturer’s stated stove-enamel range includes the following nominal dimensions and properties. Values are product specifications, not independent laboratory or field results.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
Nominal thickness Listed weight Flexural rigidity Available width Listed length range
6 mm 4.7 kg/m² 7,100 kNcm²/m 1,250 or 1,500 mm 2,000–9,600 mm
10 mm 5.0 kg/m² 21,900 kNcm²/m 1,250 or 1,500 mm 2,000–9,600 mm
10.5 mm 6.3 kg/m² 34,800 kNcm²/m 1,250 or 1,500 mm 2,000–9,600 mm
15 mm 6.7 kg/m² 75,500 kNcm²/m 1,250 or 1,500 mm 2,000–9,600 mm
20 mm 7.0 kg/m² 138,900 kNcm²/m 1,250 or 1,500 mm 2,000–9,600 mm
25 mm 7.3 kg/m² 221,600 kNcm²/m 1,250 or 1,500 mm 2,000–9,600 mm

Listed flexural rigidity rises sharply as thickness increases: 25 mm is specified at 221,600 kNcm²/m compared with 7,100 kNcm²/m for 6 mm. That difference can materially affect deflection and span decisions, but rigidity alone does not establish a safe wind pressure. Section modulus, cover-sheet thickness and alloy, panel orientation, support conditions, connection stiffness, and permissible deflection also enter the calculation.

The page lists widths of 1,250 and 1,500 mm and lengths from 2,000 to 9,600 mm for the stated range. A large available sheet is not automatically a suitable unsupported span. Fabrication joints, returns, cassette geometry, intermediate rails, handling, thermal movement, and the actual support grid determine what portion of the sheet is structurally effective.

How to size ALUCORE for a high-wind project

Use the following sequence before selecting a thickness or ordering sheets.

  1. Define the design location and code basis. Record the site, building height, terrain or exposure, topography, basic wind speed or velocity pressure, importance category, design life, and the national or regional standard being used. State whether the check concerns façade pressure, façade suction, roof uplift, or all cases.
  2. Map pressure zones. Identify corners, perimeter strips, parapets, roof edges, internal zones, and openings. Use the code’s external and internal pressure coefficients for the actual building geometry. The corner panel may govern even when the central façade does not.
  3. Set the panel geometry. Document clear panel dimensions, orientation, unsupported span in each direction, joint width, folds or returns, perforations, cut-outs, and any intermediate rails. Do not use the stock sheet length as the structural span unless the support arrangement actually permits it.
  4. Choose trial constructions. Compare thickness, cover-sheet construction, cassette or flat-panel detailing, and support spacing. The published flexural-rigidity figures are useful input for this comparison, not a finished capacity check.
  5. Check panel actions and serviceability. Calculate bending, shear, local face-sheet effects, bearing and edge conditions, and deflection for both pressure and suction. Set the allowable deflection from the façade specification and adjacent components; a panel that does not fail strength may still damage finishes, seals, or joints if it moves too far.
  6. Design the connections. Check every screw, rivet, clip, bracket, splice, and anchor for tension, shear, prying, pull-over, pull-out, bearing, tear-out, and interaction as applicable. Use the manufacturer’s current ALUCORE connection details and tested values for the selected construction where available.
  7. Verify the substrate and load path. Trace reactions into rails, brackets, anchors, and the primary wall or roof structure. Confirm the substrate’s thickness, grade, edge distances, reinforcement, corrosion condition, and ability to accept the calculated loads.
  8. Review movement and durability. Allow for thermal expansion, differential movement, drainage, sealant joints, dissimilar-metal corrosion, water management, and maintenance access. A wind-resistant panel can still suffer service failure if movement is restrained or water is trapped.
  9. Document approval. The final package should identify the exact ALUCORE construction, finish, thickness, panel dimensions, support spacing, fastener and anchor types, design pressures, combinations, deflection limits, fire requirements, and installation tolerances. Have the package signed or otherwise reviewed as required by the local authority and project contract.

What fixings and supports are needed?

There is no universal ALUCORE fixing schedule. The fixing system follows the panel format and the supporting construction. A flat panel on continuous rails, a cassette with folded edges, and a roof panel on purlins do not transfer wind in the same way.

Panel-to-subframe connection

Specify the fastener or clip, material and corrosion class, head or washer geometry, embedment, edge distance, hole clearance, and installation torque. Where the detail uses slotted holes or sliding clips, identify the fixed point and the direction in which movement is permitted. Do not let a washer or fastener head crush the face sheet or obstruct designed drainage.

Subframe and anchor connection

Rails and brackets must be checked for bending, torsion, local buckling, and connection slip. Anchors must be designed for the actual base material—such as concrete, masonry, steel, or a framed wall—and for edge distances and spacing. A nominal anchor capacity from a catalogue is not a project capacity unless it matches the substrate and installation conditions.

Edges, corners, and penetrations

Perimeter and corner zones commonly attract higher design actions. Provide additional supports or a reduced panel span where the calculation requires it. Detail penetrations, sign rails, louvres, coping, flashings, and service brackets so they do not impose unverified point loads or create a lever that magnifies fastener demand.

Installation control

Record the approved fastener batch, drill or punch method, hole sizes, torque or pull-up procedure, joint dimensions, and inspection points. Substituting a visually similar screw, changing washer size, or moving a support to accommodate a site obstruction can invalidate the design.

Using other certificates and wind tables correctly

A British Board of Agrément certificate encountered for this subject concerns ALUCOBOND, a different product. It refers to wind actions calculated to BS EN 1991-1-4, gives panel-size-dependent guidance under stated support assumptions, and treats panel and fixing capacities separately. That is useful only as an illustration of why cladding design is configuration-dependent.

Fire classification and environmental statements

The official product information lists EU reaction-to-fire classifications under EN 13501-1:

Product version Listed classification
ALUCORE B-s1,d0
ALUCORE A2 A2-s1,d0

These classifications apply to the identified product versions and test scope. They do not automatically describe every finish, adhesive, joint, insulation layer, bracket, or complete façade build-up. Confirm the exact panel designation and the assembly rules required by the project and jurisdiction, including any cavity-barrier and height restrictions.

The manufacturer states that ALUCORE can be recycled with other aluminium without prior separation and sorting. This is a manufacturer statement about recyclability; it is not a project-specific life-cycle assessment or a guarantee of local collection arrangements.

Choosing between ALUCORE configurations

Start with the engineering demand rather than the thinnest or lightest sheet. The following decision axes keep the comparison relevant to wind work:

  • Thickness and cover sheets: confirm the complete build-up, not only the nominal core thickness.
  • Rigidity and section modulus: use the published values as calculation inputs and verify the governing limit state.
  • Panel dimensions and supports: shorten spans or add rails where pressure zones or deflection limits require it.
  • Connections and substrate: compare tested or engineered fixing capacities, anchor conditions, and installation access.
  • Exposure and finish: check weathering, drainage, corrosion compatibility, colour and finish availability, and maintenance.
  • Fire: select the version and complete build-up that satisfy the project’s fire strategy.
  • Supply: confirm local stock, maximum practical fabrication size, lead time, and replacement-panel availability with a supplier.

A heavier or thicker panel is not automatically the best answer if the subframe, anchor zone, or fire build-up governs. Conversely, reducing thickness to save weight can increase rails, fasteners, fabrication complexity, or deflection. Compare complete engineered assemblies wherever possible.

Information to request before specifying

Ask the manufacturer or specialist supplier for current, product-specific documents rather than relying on an old web table:

  • Technical data and processing instructions for the exact ALUCORE grade, alloy, cover-sheet construction, finish, and thickness.
  • Current section properties, tolerances, permissible spans or tested load data, if available for the intended support and fixing arrangement.
  • Connection details and capacities for the proposed clips, screws, rivets, cassette folds, rails, and anchors.
  • Fire classification documents covering the exact product and any complete façade or roof assembly required by the authority.
  • Corrosion, compatibility, cleaning, drainage, and thermal-movement guidance for the exposure.
  • Fabrication limits, joint and edge details, repair procedures, and installation inspection requirements.
  • Confirmation of current widths, lengths, finishes, and regional availability.

Give the supplier the project wind pressures, panel module, support grid, substrate, fixing concept, and jurisdiction. A request that says only “high-wind site” is not enough to produce a defensible design.

Common mistakes to avoid

  • Quoting rigidity as wind capacity: kNcm²/m describes stiffness; it is not an allowable pressure or suction.
  • Using a sheet-size limit as a span: a 9,600 mm listed length does not mean a 9,600 mm unsupported panel is acceptable.
  • Checking the panel but not the fixings: fastener pull-out, bracket bending, anchor failure, or substrate failure may govern.
  • Ignoring corners and roof edges: zone coefficients can make these areas substantially more demanding than the field of the façade.
  • Borrowing another product’s certificate: an ALUCOBOND approval cannot establish ALUCORE performance.
  • Changing details on site: moving rails, substituting fasteners, or closing movement joints without design review can defeat the calculated load path.
  • Assuming a fire class covers the whole wall: confirm the exact product and complete assembly requirements.

Bottom line for a high-wind specification

ALUCORE offers a lightweight aluminium honeycomb construction with published thicknesses from 6 to 25 mm, listed weights from 4.7 to 7.3 kg/m², and flexural rigidity from 7,100 to 221,600 kNcm²/m. Those figures help an engineer compare panel options, but they do not answer the project question by themselves.

Specify ALUCORE for a high-wind façade or roof only after the site wind actions, panel spans, support zones, connection capacities, substrate, movement, durability, and fire requirements have been checked together. Obtain current ALUCORE-specific documentation and a project review from a qualified façade or structural engineer before fabrication or installation.
