A documented DIY route combines a Zenix box kit for the main structure with a separate, foam-filled King Jawa Han cast. Those components do not arrive as a finished display: expect assembly and surface finishing, and plan for the box’s angled sides and top before fastening parts together. The record of this build is Make’s Han Solo in Carbonite build report; it does not establish that either historical kit is currently available.
What the documented DIY build involves
The reported build used two separate components: a Zenix Box Kit for the outer structure and a three-part King Jawa cast of Han. The cast was foam-filled and described as lightweight, but the components still required substantial assembly and finishing. Buying a box kit and a cast is therefore a starting point, not a finished full-size prop.
The box is not simply a rectangular shell: its sides and top are angled. Make’s report cautions that reproducing this geometry can be difficult without the right tools or experience. Before committing to fasteners or adhesive, lay out and dry-fit the parts so the angled faces meet as intended. The report does not provide a universal dimension set or a complete materials list, so do not treat its component names as a complete build specification.
Assembly lessons from the build
Secure the front edge panels with glue and screws
Builder Fred Berger described what went wrong when he fastened the front edge panels with screws but skipped glue: “If i were to do it again, I would have glued the front edge panels down, as well as screw them. I was in a rush the first time and didn’t bother gluing them and they kept popping up, which added quite a few hours of time to the build chasing gaps and filling them with bondo.”
#1 Best Overall
- HAN SOLO (CARBONITE): Before attempting to trap Luke Skywalker, Darth Vader tested the carbon-freezing process on Han Solo. The smuggler survived, and was later freed by Princess Leia in Jabba the Hutt’s palace

- VINTAGE-INSPIRED PACKAGING: Star Wars The Black Series Star Wars: The Empire Strikes Back 40TH Anniversary 6-inch-scale classic Star Wars figures feature packaging with original Kenner branding (Each sold separately. Subject to availability. )
- PREMIUM DETAILING: Star Wars fans and collectors can display this Han Solo (Carbonite) figure, featuring premium deco, in their action figure and vehicle collection
- LOOK FOR OTHER FIGURES FROM A GALAXY FAR, FAR AWAY: Look for movie- and entertainment-inspired Star Wars The Black Series figures to build a Star Wars galaxy (Each sold separately. Subject to availability)
The practical lesson is to use both glue and screws on those panels rather than relying on screws alone. Loose edges can open gaps that then need filling; the report says Berger used Bondo for that repair. It does not specify an adhesive type, fastener size, cure time, or a universal finishing recipe.
Allow for fitting and finishing
Plan for work beyond joining the kit parts. The build report describes substantial assembly and finishing, including addressing gaps at the front edges. It does not establish a complete paint schedule, a tested mounting method, or safe load limits. Although the foam-filled cast was described as lightweight and mountable, that is not a rated mounting specification; determine support and attachment for the particular wall, base, and materials you use.
DIY components versus Sideshow’s historical life-size collectible
These are different routes. The DIY build uses separate components and leaves the builder with assembly and finish work. Sideshow’s historical product was a life-size collectible with some owner assembly and its own instructions, not a set of DIY plans or evidence that the older kits remain for sale.
| Option | What it is | Work described | Availability established by cited sources |
|---|---|---|---|
| DIY component build | Zenix box kit plus separate three-part King Jawa Han cast, as used in Make’s documented build | Substantial assembly and finishing; angled box geometry and front-edge seams require attention | Current stock is not established by Make’s historical report |
| Sideshow life-size collectible | Finished commercial figure described by Sideshow as seven-and-a-half feet tall | Some assembly; Sideshow provided full-color instructions and a dedicated assembly video resource | Current stock is not established by the historical product and assembly pages |
| Hasbro Carbon-Freezing Chamber | Vintage Collection playset for 3.75-inch-scale figures | A small-scale toy, not a full-size prop build | The official instructions page identifies the product and scale, not current retail stock |
Sideshow’s historical product announcement describes the seven-and-a-half-foot collectible, full-color instructions, and required assembly. Its assembly resource, dated January 21, 2015, links to an instructional video for owners of that figure. These materials apply to the Sideshow product; they are not a construction guide for the Zenix and King Jawa component route.
Rank #3
- Includes: 3.75 inch scaled Han Solo action figure, blaster pistol, and carbonite block.
- From Star Wars Episode V: Empire Strikes Back, and Episode VI: The Return of the Jedi.
Check the scale before choosing a reference
Hasbro’s official Carbon-Freezing Chamber instructions page identifies the playset as 3.75-inch figure scale. It can be useful as a small toy, but it is not a substitute for a full-size display or a source of life-size build dimensions.

What to verify before starting
- Confirm that any Zenix box kit or King Jawa cast you find is actually available and check exactly what its contents include; the historical build report does not verify current sellers or stock.
- Assess whether you have the tools and experience to fit the angled sides and top, or whether you need help with that geometry.
- Plan the front edge panel attachment so the panels are both glued and screwed, then allow for seam filling and finish work.
- Work out a mounting approach for your specific cast and support surface. The report gives no tested loads or mounting specification.
- If you own the Sideshow collectible, use its product-specific instructions and assembly video rather than treating DIY kit advice as its assembly manual.
