The Clinical Services Building at Blacktown Mount Druitt Hospital in western Sydney used a coordinated offsite façade system: Hanson Precast embedded Midnight Blue smooth pressed brick facing tiles into precast panels formed with a custom Robertson Façade Systems formliner. The tiles were laid in a third-bond pattern, and each panel received a picture-frame border. The finished panels were manufactured away from the site and then installed as part of Laing O’Rourke Construction’s Design for Manufacture and Assembly approach.

This combination matters because the architectural effect came from two decisions working together. The formliner controlled the relief and panel geometry, while the thin brick facing tiles supplied the visible masonry surface. It was not simply a brick wall built conventionally on site; it was a patterned, factory-produced façade assembly designed to arrive ready for installation.

Which hospital building used the custom formliner?

The project was the seven-storey Clinical Services Building at Blacktown Mount Druitt Hospital, part of Stage 1 of the hospital’s expansion in western Sydney. The Robertson Façade Systems case study describes the building as having two underground levels and accommodating a haematology centre, women’s health clinic, pharmacy, and lunch and sleep centre. It also says the building was designed with staff, patients, carers and community members in mind.

According to that case study, design and construction took two years. The building formally opened on 17 May 2016, the date that applies to the case study’s original publication in June 2016. The case study was later updated on 21 May 2019. It identifies Laing O’Rourke Construction as the builder and Sinclair Knight Merz as the architect.

Architecture & Design reported the project in a 23 May 2017 product-news item titled “Custom formliner used with brick facing tiles to create impressive façade on Sydney hospital.” The available page information establishes the subject and date; the detailed material and fabrication information comes from the Robertson case study.

What materials made up the façade?

The visible finish combined a bespoke concrete-forming surface with a brick facing product:

Façade element Documented specification Role in the assembly
Formliner Custom formliner supplied by Robertson Façade Systems Created the designed surface geometry and helped define the repeated panel pattern.
Facing tiles Midnight Blue smooth pressed brick facing tiles from Robertson’s Building Products Provided the exposed brick appearance on the precast panels.
Panel fabricator Hanson Precast Constructed the façade panels off site with the formliner and tiles integrated into them.
Pattern Third-bond layout with picture frames around each panel Established the rhythm of the masonry joints and a border at the panel perimeter.

“Midnight Blue” describes the named tile finish in the project case study, while “smooth pressed” describes its surface character. The sources do not provide tile dimensions, joint widths, panel sizes, quantities or a project cost, so those details should not be inferred from the appearance.

How did the third-bond pattern and picture frames affect the appearance?

A third-bond arrangement offsets successive courses so that vertical joints do not line up in a simple stack. On this project, that running pattern was contained within individual precast panels. The picture-frame treatment around each panel made the panel boundary legible rather than allowing the brick surface to read as one uninterrupted field.

That distinction is important on a panelised façade. A brick pattern can continue visually across multiple units, but each unit still has a physical edge, lifting point, joint and fixing condition. A border gives the designer a deliberate way to acknowledge those boundaries. It also gives installers a clear visual frame for aligning adjacent panels, although the case study does not report installation tolerances or a measured alignment result.

The dark blue-black tone of the smooth pressed tiles supplied the project’s colour identity. The case study describes the resulting design as distinctive, but it does not publish colour measurements, reflectance values or a specification for how the finish changes under different lighting conditions.

How were the façade panels manufactured?

The documented sequence is an example of coordinated offsite production rather than a conventional masonry build completed piece by piece at the hospital.

  1. Design coordination: The project team developed the panel geometry, the brick pattern and the border detail as one façade design. The custom formliner had to correspond with the locations and boundaries of the tile fields.
  2. Form preparation: Robertson Façade Systems supplied the custom formliner used to create the required concrete surface profile.
  3. Tile placement: Midnight Blue smooth pressed brick facing tiles were arranged in the specified third-bond pattern, with picture frames around each panel.
  4. Precast fabrication: Hanson Precast built the façade panels away from the hospital site, incorporating the formliner-produced concrete geometry and the positioned facing tiles.
  5. Delivery and installation: The completed units were transported to the project and “plugged” into the building as needed, following the Design for Manufacture and Assembly approach associated with Laing O’Rourke Construction.

The case study confirms offsite panel production and the plug-in installation concept. It does not state the number of panels, the delivery sequence, the lifting equipment, the installation duration or the inspection regime for this hospital.

What does Design for Manufacture and Assembly mean in this case?

Design for Manufacture and Assembly, often abbreviated to DfMA, treats fabrication and installation as part of the design from the beginning. Components are planned for repeatable factory production, transport and placement, rather than designed solely as drawings for work carried out on site.

For the Clinical Services Building, the practical implication was that the façade was divided into precast units that could be produced by Hanson Precast and then installed as building components. The custom surface and the brick facing were coordinated before delivery. That coordination is especially significant when a façade includes a repeating masonry pattern: the pattern must be resolved within each unit, at the joints between units and around openings.

The project case study does not claim a specific saving in time, labour or cost from DfMA. Nor does it provide a comparison with traditionally laid brickwork. The defensible conclusion is narrower: the hospital façade used an offsite, panelised production method in which the decorative brick finish was integrated before the panels reached the building.

What is a formliner doing in a brick-faced precast panel?

A formliner is a shaped liner placed inside a mould before concrete is cast. Once the concrete cures and the panel is removed, the liner leaves a controlled texture, relief or pattern on the concrete surface. A custom liner can be made for a particular module, motif or joint arrangement instead of relying on a standard texture.

In this project, the formliner was one part of a composite visual system. The brick facing tiles were the finish a visitor would read first, but the liner helped establish the panel’s underlying geometry and the relationship between the tile field and its frame. The source does not state whether the liner created a deep relief, a shallow reveal or a specific joint profile beyond its being custom-made for the façade.

Using a formliner also requires close coordination between the mould, reinforcement, concrete placement, tile locations, lifting points and panel connections. The case study names the suppliers and fabricator but does not publish reinforcement drawings, concrete strength, embed details or connection calculations.

How does this project relate to current Brick Inlay systems?

Robertson’s current Brick Inlay description presents a related approach in which thin brick, brick dovetails, porcelain or stone tiles are integrated into precast concrete panels. It describes custom patterns, factory production and quality checks before delivery. Those are general supplier statements about the current system.

They should not be read as proof that “Brick Inlay” was the product name used for the 2016 hospital installation. The project case study identifies the custom Robertson Façade Systems formliner, Robertson’s Building Products Midnight Blue smooth pressed brick facing tiles and Hanson Precast’s panel fabrication, but it does not assign the later product name to that installation.

Why use thin brick facing tiles instead of full-depth brick?

Thin brick veneer tiles can provide a masonry appearance while being incorporated into a thinner, factory-assembled panel. That makes them physically relevant to projects where the façade is conceived as a precast unit rather than as a freestanding brick leaf. The hospital case study demonstrates that a thin facing product was selected for a bespoke commercial façade, but it does not state the tile thickness, weight reduction or any structural consequence.

For a new project, the choice would need to account for the tile manufacturer’s installation requirements, bond and joint detailing, panel handling, weather exposure, movement joints, fire and moisture design, and the compatibility of the tile system with the precast concrete. None of those project-specific engineering values is published for Blacktown Mount Druitt Hospital.

What can architects and contractors learn from the façade?

Treat the visual pattern as a panel system

A repeating brick layout must be resolved at panel edges, corners, reveals and openings before moulds are made. Drawing a pattern across an elevation is not enough; the team needs a panel-by-panel setting-out strategy.

Coordinate suppliers early

The formliner supplier, tile supplier, precast fabricator, architect and builder all affect the same interfaces. The hospital example names Robertson Façade Systems, Robertson’s Building Products, Hanson Precast, Laing O’Rourke Construction and Sinclair Knight Merz, illustrating how many parties can be involved in one finished surface.

Approve a representative panel

A sample or first-off panel can reveal how the tile colour, concrete edge, frame, joints and handling marks read together. The hospital sources do not say whether a mock-up was used, so this is a planning recommendation rather than a reported project fact.

Design for transport and lifting

Offsite manufacture moves some risk from the building site to the factory and logistics chain. Panel dimensions, lifting points, temporary bracing, route restrictions and storage conditions need to be settled before production. The case study confirms delivery and installation but does not publish those logistics.

Separate documented outcomes from supplier claims

The project establishes what was built and how it was organised. It does not establish a measured cost advantage, faster programme or superior long-term performance. Those outcomes would require project records or independent testing that are not provided in the cited material.

What is not published about the hospital façade?

Readers looking for a construction specification should note the limits of the available project description. It does not provide:

  • the total façade area or panel count;
  • panel dimensions, weights or thicknesses;
  • the exact tile dimensions, adhesive or fixing method;
  • concrete mix, reinforcement or structural connection details;
  • installation dates, production rates or delivery quantities;
  • project cost, lifecycle cost or a comparison with site-laid brickwork;
  • measured thermal, acoustic, fire, water or structural performance;
  • maintenance results or a post-occupancy assessment.

Those omissions do not diminish the design significance of the example; they define what can responsibly be claimed. The strongest evidence is about the material pairing, the third-bond and framed pattern, the Hanson Precast fabrication and the offsite DfMA workflow.

How to specify a similar custom façade

  1. Define the design intent: Record the colour, surface, bond, panel border and acceptable variation in a façade schedule.
  2. Break the elevation into manufacturable units: Coordinate panel joints with floor lines, openings, corners and transport limits.
  3. Resolve the tile and liner interfaces: Confirm how the facing tiles, formliner relief, reveals and panel edges meet in plan and section.
  4. Set approval samples: Require agreed references for tile shade, joint appearance, concrete finish and frame geometry.
  5. Assign responsibilities: Identify who controls pattern set-out, mould fabrication, tile placement, concrete casting, inspection and repair decisions.
  6. Plan logistics: Approve lifting, storage, protection, delivery sequencing and site tolerances before the first production panel.
  7. Document evidence: Keep records of approved samples, inspections and any deviations so that visual quality can be assessed consistently.

This workflow follows the practical logic visible in the hospital example without claiming that every listed step was used there.

Bottom line on the Blacktown Mount Druitt Hospital example

The Clinical Services Building shows how a custom architectural finish can be delivered through coordinated offsite production. Robertson Façade Systems’ custom formliner, Robertson’s Building Products’ Midnight Blue smooth pressed brick facing tiles and Hanson Precast’s panel fabrication were combined into a third-bond, picture-framed façade. Laing O’Rourke Construction’s DfMA approach then treated those panels as installable building components. The documented achievement is the integration of a carefully patterned brick surface with panelised precast construction—not an independently proven claim of lower cost, faster construction or better performance.
