How to Build a Pallet Side Table That Fits an Awkward Gap

Build a pallet side table around the exact width, depth and height of an awkward gap. This guide covers pallet inspection, fastener-safe cuts, support designs, assembly, stability checks and painting.

The most reliable way to make a pallet side table for an awkward space is to measure the opening first and design the table around those measurements. Use sound pallet boards for a top sized to the gap, then choose a support layout that leaves nearby recliners, doors, drawers and walking paths clear.

Short boards can still make a useful tabletop. In one Ana White community build, the maker adapted a side-table plan to fit between two recliners and arranged 15-inch pallet scraps across the top. That dimension is an example of custom sizing, not a standard that will fit every room.

Start with the space, not the pallet

An awkward gap is the controlling measurement. Before dismantling a pallet or cutting a board, measure the usable width, depth and height of the location where the table will sit. Measure in more than one place if the walls, recliners or baseboards are irregular; use the smallest clear measurement when planning the finished footprint.

Record the three dimensions

  • Width: the side-to-side opening at the tabletop and at the floor. Note any taper caused by furniture arms or a wall.
  • Depth: how far the table can project without catching knees, blocking a walkway or preventing a recliner from moving.
  • Height: the maximum comfortable height beside the seat, while allowing for the tabletop thickness and any feet or casters.

Also measure moving parts. Open every nearby drawer and door, recline the chairs through their full range and walk past the proposed location. A table that fits when everything is closed may become an obstruction in use. There is no universal ergonomic clearance or stock size established for this particular project, so leave enough clearance for your room and intended use rather than copying a generic plan.

Define what the table must hold

A drink and a phone need less surface than a lamp, books or a remote-control basket. Decide whether the table is mainly a narrow landing surface, a storage unit or a movable occasional table. That decision affects the depth, the need for a lower shelf and the amount of bracing required.

Choose a design that matches the gap

Sketch the opening as a rectangle and draw the tabletop, legs or side panels and any shelf inside it. Keep the sketch proportional, but do not treat it as a cut list until you have sorted the pallet boards and accounted for saw kerfs, defects and fasteners.

Design Best use Advantages Trade-offs to check
Four-leg open table A gap with access from several sides Simple construction and easy access underneath Legs must not interfere with recliner bases or feet
Two side panels with a top A narrow space beside a wall or between large chairs Broad support area and fewer individual legs Panels can make the table feel bulky and reduce foot clearance
Pedestal or central support A location where edge legs would obstruct movement More open clearance around the perimeter Needs careful bracing to prevent rocking or tipping
Table with a lower shelf A gap that can accept extra storage Uses otherwise wasted vertical space The shelf can catch feet, cleaning tools or a moving recliner
Lightweight movable table A space that changes function often Can be pulled out for cleaning or rearranged Must remain stable when moved; casters add height and complexity

For a very tight opening, a top supported by two narrow end panels is often easier to size than a conventional four-leg arrangement, but the best choice depends on where feet and moving furniture need to go. If the table must stay permanently in place, a wider support footprint may be preferable to a delicate, highly movable design.

Inspect and sort the pallet boards

Used pallets are not automatically suitable for indoor furniture. The UK Health and Safety Executive’s Pallet safety, Guidance Note PM15, fourth edition (2014), covers pallet design, manufacture, purchase and use, including inspection. It is practical pallet-handling guidance, not a consumer certification that a used pallet is clean, uncontaminated or appropriate for a household table.

Reject questionable material

  • Set aside boards with deep structural cracks, severe splitting, rot, soft spots or loose sections.
  • Reject pieces with visible oil, chemical residue, strong unexplained odors, mold-like growth or contamination that cannot be removed confidently.
  • Do not assume a stamp reveals the pallet’s complete history. Treat markings as identification information, not proof of indoor-furniture safety.
  • Check every board for protruding nails, screws, staples and broken fasteners before handling or machining it.

Wear eye protection and gloves while sorting, and work somewhere that dust and debris can be controlled. If a pallet’s condition or history is uncertain, use new boards instead of trying to make questionable material safe through sanding or paint.

Sort by usable length and appearance

Lay the boards out by length, width and thickness. Mark pieces that are straight enough for the top, reserve shorter pieces for rails or a shelf, and keep badly cupped boards out of structural positions. A top assembled from several short pieces can look intentional when the joints are planned as a pattern rather than left to chance.

Plan cuts around fasteners

Do not begin by cutting through the pallet wherever a measurement falls. Bosch DIY’s pallet-table instructions specifically advise: “When marking the pallet, make sure that nails in the pallet do not lie along a cut line if possible.” Follow that principle for every cut. A hidden nail can damage a blade, launch fragments or leave a dangerous metal remnant in the finished table.

Mark before dismantling

  1. Brush dirt from the pallet so nail heads and damaged areas are visible.
  2. Mark the boards or sections you intend to keep, then inspect both faces and the edges for fasteners.
  3. Move each cut line a small amount when the design allows it, rather than placing the blade directly over a nail.
  4. If a fastener cannot be avoided, remove it with an appropriate nail puller or dismantle that section before sawing.
  5. After each cut, inspect the fresh edge for metal and remove or discard any piece that is unsafe to machine further.

Pallet construction varies, so do not assume every board is attached in the same pattern or that a visible nail is the only fastener. Plan for embedded metal even when the surface looks clear.

Tools and materials

You can build a small table with ordinary woodworking equipment. Bosch’s pallet-table project lists a cordless combi drill, a drill/driver bit set, clamps and wood screws. A practical shopping search phrase is cordless drill driver set, but buying a tool is not required if you already have a suitable drill and driver.

Basic equipment

  • Tape measure, pencil, square and a straightedge for layout.
  • Eye protection, hearing protection and work gloves.
  • Saw appropriate for your boards and your experience, with blades kept clear of suspected metal.
  • Cordless drill/driver and a drill-and-driver bit set.
  • Clamps for holding boards and panels during assembly.
  • Wood screws selected for the actual board and support thicknesses.
  • Sanding equipment and dust-control supplies.
  • Primer, paint or another finish compatible with the prepared wood.

The exact screw length, number of fasteners and saw type depend on the thickness and condition of your reclaimed boards. Lay out the parts first and choose fasteners that join the pieces without piercing the finished face or protruding through a leg.

Build a measured tabletop

Make a full-size layout

Use the measured width and depth to draw the tabletop on a flat surface. Subtract the clearance you need from the surrounding furniture; do not cut the top to the exact opening and hope the room will provide tolerance. Include the thickness of any edge trim in the final footprint.

Arrange the pallet pieces on the drawing. You can align all boards in one direction, alternate joint positions, or create a framed pattern. The Ana White community example demonstrates the useful idea of arranging short 15-inch scraps across a custom-sized top, but your own board lengths and gap may be different.

Prepare and join the boards

  1. Mark each board’s final length and orientation. Keep the best-looking faces upward.
  2. Cut only after confirming that no nail or other fastener lies on the cut line.
  3. Dry-fit the pieces on the layout and label their order.
  4. Clamp neighboring boards so the top stays flat while you drill pilot holes and drive screws or other chosen fasteners.
  5. Check the diagonals and edges before tightening everything. A top that is out of square can make the supports appear twisted.

If the boards have different thicknesses, decide whether to flatten the top, place the variation on the underside or use a frame that controls the finished plane. Do not sand away so much material that a thin board becomes weak.

Construct supports for stability

Set the supports inward only as far as necessary to clear the gap’s obstacles. Supports at the corners generally resist tipping better than a narrow central support, while a pedestal may be the only practical option where feet need open clearance. Whichever arrangement you choose, test it on the floor before attaching the finished top.

Dry-fit and check for rocking

  1. Place the legs, panels or pedestal on a flat surface in their intended positions.
  2. Clamp temporary rails or use hand pressure to hold the assembly together.
  3. Push gently from several directions and check whether one corner lifts.
  4. Measure the support assembly against the opening, including the tabletop overhang.
  5. Add rails, a lower shelf or diagonal bracing only where the structure needs it and the room can accommodate it.

Fasten the top after the support frame sits square and stable. Predrill near board ends to reduce splitting, especially in dry reclaimed wood. Tighten screws firmly, but stop before crushing soft pallet fibers.

Sand, paint and protect the finished table

Painting can unify boards that came from different pallets and make a deliberately irregular top look finished. It also makes defects harder to see, so complete the safety inspection and structural assembly before applying finish.

Prepare the surface

  • Remove loose splinters and sharp corners first.
  • Sand progressively until the surfaces are comfortable to touch; do not erase every saw mark if you want a reclaimed appearance.
  • Vacuum or wipe away dust according to the finish manufacturer’s directions.
  • Fill only holes and gaps that you want to conceal. Leaving selected nail holes visible can preserve character, but no sharp metal should remain.

Choose and apply the finish

Use a primer suited to the substrate and the paint you plan to apply, then follow the label for coverage, recoat interval and ventilation. Reclaimed wood can absorb finish unevenly, so inspect the first coat before deciding whether another coat is needed. Paint the underside and support faces as well as the visible top where practical; consistent coverage helps protect the whole piece.

Allow the finish to dry and harden as directed before putting the table beside upholstery or placing objects on it. A surface that feels dry can still mark easily if it has not completed the manufacturer’s stated curing process.

Fit the table in the room

Move the completed table into position with help if it is heavy. Check the smallest gap again because a painted edge, trim piece or slightly shifted support can change the fit.

  • Operate every recliner, drawer and door beside the table.
  • Walk past it from the directions people normally use.
  • Place the intended lamp, drink or storage basket on top and confirm that it does not overhang into a passage.
  • Push lightly on the top from each side. If it rocks, correct the floor contact or bracing before regular use.
  • Inspect screws and joints after the first few uses and retighten only when necessary.

Common problems and practical fixes

The tabletop is too wide

Do not force it into the opening. Recheck the smallest measured width, including trim and furniture movement, then trim the top or rearrange the board pattern. A narrower top is safer than a table that wedges against a recliner.

The boards do not line up

Separate the worst mismatch into a lower shelf or hidden underside area. If the top remains uneven, flatten only enough to create a stable, comfortable surface; excessive removal can weaken a reclaimed board.

The table rocks

Check the floor first, then verify that the support frame is square and that all feet contact the floor. Add or reposition bracing rather than relying on a loose shim that can move during use.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

You discover a nail after cutting

Stop machining that piece, remove the metal if it can be done safely, and inspect the blade or bit for damage. If the board is split or contaminated around the fastener, discard it and revise the layout with another piece.

The finish looks blotchy

Uneven absorption is common with mixed reclaimed boards. Let the coat dry fully, then follow the finish system’s instructions for another primer or paint coat. Do not add an incompatible product simply to hide a color difference.

Final decision: build around your measurements

A pallet side table succeeds when its footprint, supports and finish are designed for the particular gap rather than copied from a stock plan. Measure the usable space, inspect the pallet honestly, keep fasteners away from cut lines, and test stability before painting. Short scraps—including pieces around 15 inches in one documented community example—can become a purposeful top when the layout is planned to suit the room.
