How to Build a Rolling Miter Saw Cart with Expandable Side Wings

A rolling miter saw table works only when it is fitted to the saw in hand. Compare a documented plywood cart, a separate framed stand and a folding-wing station, then follow the mounting and alignment steps that keep wings level with the saw deck and fence.

Build the table around the miter saw you actually own. A successful rolling cart keeps the saw rigid, matches its deck and fence height, and adds side supports that can be removed or folded when long stock is not being cut. The plywood-cart dimensions below document one build; the separate framed stand and folding station use different layouts and must not be combined.

Choose the right rolling-table design

There is no universal miter-saw-table dimension. Saw bases, deck heights, fence shapes, mounting-hole patterns, handle clearances and turntable travel all vary. Start by measuring your saw, then select the construction approach that fits your shop.

Design Published details Wing behavior Best fit
Documented plywood cart About 2.5 sheets of 3/4-inch plywood; glued top made from two 30 × 27.25-inch pieces; side panels 28 inches tall × 28 inches deep. Configure supports to suit the saw; the source dimensions are for that particular cart, not a universal plan. Builders who want a plywood cabinet-style base and are comfortable adapting the layout.
Kreg framed rolling stand Four 2×4s, two 1×4s, one 1×6, a 3/4-inch plywood panel, a 1-inch dowel, fasteners and two 7-inch lawnmower replacement wheels. The cut list includes a 20 × 26.75-inch top and a 20.625 × 23.75-inch shelf. Removable wings with custom dimensions and mounting positions. Those who prefer an open framed stand and detachable supports.
Fisher’s Shop mobile station Specific cut dimensions are not stated in the available description. Two wings fold up level with the saw work surface and fold down to reduce the parked footprint. Shops that value folding storage rather than completely removable wings.

Keep these concepts separate. The plywood cart’s dimensions should not be substituted into the framed stand, and the framed stand’s cut list does not describe the plywood cabinet.

Measure the saw before cutting anything

Put the saw on a flat temporary surface and record the measurements that control the cart:

  • Deck height: measure from the supporting surface to the saw table. This is the reference height for every wing and fence.
  • Base footprint and mounting holes: note the hole locations, hole diameter and the clearance needed for bolts, washers and a wrench.
  • Fence and handle clearance: swing the saw through its bevel and miter ranges. Leave room for the handle, bevel lock, dust port and blade guard to move without striking the cart.
  • Front-to-back position: choose a stance that leaves the controls reachable while keeping the saw’s center of gravity over the base.
  • Wing span and storage envelope: measure the longest stock you routinely cut, then check the width and depth available when wings are deployed, folded or removed.
  • Wheel path: check doorways, thresholds and the place where the cart will be parked. A table that rolls out easily but cannot clear a doorway is not portable in practice.

Mark these dimensions on a full-size cardboard mock-up. Place the saw on it, rotate and bevel the head, and verify that no panel, wing or stretcher enters the operating envelope. This dry run is cheaper than recutting plywood.

Option 1: the plywood-cart build

Published dimensions and material allowance

The documented cart used approximately 2.5 sheets of 3/4-inch plywood. Its top consisted of two pieces cut to 30 × 27.25 inches and glued together, while the side panels were 28 inches high and 28 inches deep. Those numbers describe the author’s saw and shop; they are starting points, not instructions to copy blindly.

The source description does not provide a complete joinery schedule or a universal wing cut list. You therefore need to choose your own cabinet joinery, reinforcement and wheel arrangement after the saw is positioned. Account for the doubled top thickness when calculating the final deck height, and include the thickness of any cleats or risers between the top and the saw.

A practical assembly sequence

  1. Break down the plywood. Cut the two top blanks and the two 28 × 28-inch side panels. Label the good faces and keep a straight factory edge for alignment work.
  2. Glue the top. Spread glue evenly over one 30 × 27.25-inch panel, align the second panel, and clamp on a flat surface. Check for squeeze-out and allow the adhesive to cure according to its label.
  3. Dry-assemble the cabinet. Stand the side panels under the top, position the saw on the top, and confirm that the proposed width leaves room for controls, dust collection and wing hardware. Adjust before drilling.
  4. Add the structure your layout requires. Use your preferred pocket screws, screws and glue, dados, or cleats. Reinforce the top wherever the saw bolts and wheel loads will concentrate. Because the published cart does not specify these details, size them for your saw and the way you intend to move the table.
  5. Set the saw’s final elevation. Place the saw on the cart, measure the deck height, and install a plywood riser or trim the base if needed. Do not set wing height from the cart top alone; set it from the actual saw table.
  6. Fit the rolling gear. Position wheels so the cart remains stable when the saw head is extended or a long board is resting on a wing. Test movement with the saw installed, and provide a way to immobilize the cart before cutting.
  7. Build the support interfaces. Make each wing independently adjustable or shim-able. Leave enough bearing area for the wing to sit solidly while still allowing removal for storage.
  8. Finish only after alignment. Break sharp edges and apply paint or finish after the saw, fences and wings have been test-fitted. Finish thickness can change a snug removable joint.

Option 2: the framed rolling stand

Materials and cut list

The separate Kreg plan uses four 2×4 boards, two 1×4 boards, one 1×6 board, a 3/4-inch plywood panel, a 1-inch dowel, fasteners and two 7-inch lawnmower replacement wheels. It names the Pocket-Hole Jig 720 among the tools. Its cut list specifies a 20 × 26.75-inch top and a 20.625 × 23.75-inch shelf.

Verify the wheel diameter, axle arrangement, bolt sizes and lumber dimensions at your supplier. Nominal board sizes vary from their finished dimensions, and the plan’s saw-support geometry still needs to be adapted to your machine.

Mount the saw to the actual base

  1. Assemble the base far enough to support the saw safely, then place your saw on it.
  2. Center the saw side-to-side. Choose a front-to-back position that keeps the controls comfortable and preserves the required operating clearance.
  3. Reach through the base and mark the saw’s real mounting holes. Do not drill from a generic template.
  4. Check the bolt diameter and length against the saw base, top thickness and washers. The fastener must clamp the saw without bottoming out or interfering with moving parts.
  5. Drill the marked holes, install bolts and washers, and tighten evenly. Recheck that the saw remains square to the base.

Saws differ in size and shape, so the plan explicitly treats these steps as adjustable. If a hole lands near a frame member, change the frame layout rather than forcing a bolt at an angle.

Fit and align removable side wings

Wing supports are useful only when their top surfaces and fences form a continuous reference with the saw. Kreg’s plan requires custom wing dimensions and mounting positions because saw widths and table heights vary.

  • Works with Latex Paint, Oil-Based Paint & Stains – Premium synthetic filaments hold more paint, reduce streaks, and provide a clean finish with latex paints, oil coatings, and wood stains.

Set the wing height

  1. Temporarily assemble each wing’s table, base and risers.
  2. Place the wing beside the saw and compare its top with the saw table. The separate extension-wing guidance recommends doing this before final assembly.
  3. Shim or adjust the riser until the wing surface is flush with the saw table across its working width. Check at both the front and rear; a twist can create a step that catches stock.
  4. Clamp the wing support in contact with the saw’s handle rail, as directed by the framed-stand plan, then test removal. The fit should be snug without requiring a hammer.

Align the fences

  1. Lay a long, reliable straightedge across the saw fence and the wing fence.
  2. Slide or shim the wing until the back of its fence is in the same plane as the saw fence.
  3. With the support clamped, align the top of the wing fence to the saw-table surface. Tighten the mounting hardware while the straightedge remains in place.
  4. Repeat on the opposite side. Check alignment again after tightening because the frame can shift.
  5. Add optional retaining screws only if you need extra security during transport. The framed plan describes these screws as removable, so they should not defeat the wing’s quick-release function.

Make a simple witness mark on each wing and its socket once alignment is correct. Reinstalling a marked wing is faster and helps you detect a support that has rotated.

Removable or folding wings?

Choose the mechanism from the way you store and use the cart, not from appearance.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
Consideration Removable wings Folding wings
Long-stock support Full support when installed; unlimited reduction when removed. Full support when raised; support remains attached to the cart.
Parked footprint Smallest footprint if you have a place to store the wings. Wings fold down to save space, as in Fisher’s Shop station.
Setup Requires lifting, inserting and possibly retaining each wing. Requires hinges, stops and a reliable way to hold the wing level.
Alignment service Marking and repeatable sockets make reinstallation predictable. Hinge play or worn stops can change height and fence alignment.
Information established for the referenced design Kreg’s plan specifies removable supports; exact wing dimensions are custom. Fisher’s Shop is described as having two wings that fold level with the work surface; exact span and hardware are not stated.

If your shop has limited wall or floor storage, folding wings avoid a separate storage problem. If you frequently move the cart through narrow openings, removable wings may produce the smallest transport width.

Make the rolling base stable and safe

  • Lock or otherwise immobilize the wheels before starting a cut. A rolling table must behave like a fixed bench while the blade is engaged.
  • Test the cart with the saw head at its maximum miter and bevel positions. The center of gravity changes as the head moves.
  • Keep wheel fasteners accessible for inspection. Replace damaged wheels rather than compensating with loose shims.
  • Use dust collection and keep the floor clear around the wheel path. Long boards can catch on debris and shift the cart.
  • Unplug the saw during drilling, mounting and alignment. Rotate the blade by hand only when the tool is disconnected and the manufacturer’s instructions permit the check.
  • After the first few cuts, recheck mounting bolts, wing retainers and fence screws. Vibration can reveal a joint that felt tight during assembly.

Troubleshoot the common fit problems

Symptom Likely cause Correction
Stock bumps at the wing joint Wing table is high, low or twisted relative to the saw deck. Recheck at the front and rear, then shim or reset the riser while the wing is clamped.
Fence has a visible step Wing fence back is not in the same plane as the saw fence. Use a long straightedge, loosen the mount, realign and retighten without moving the saw.
Wing will not insert or remove smoothly Socket is too tight, finish has swollen the joint, or the support is entering at an angle. Inspect for high spots, correct the entry faces and preserve a snug, hand-removable fit.
Saw shifts during a cut Mounting bolts are loose, the top flexes, or the wheels are not immobilized. Tighten with appropriate washers, reinforce the support under the bolt pattern and lock the rolling base.
Cart tips when a board is supported Wing span or wheel placement creates excessive leverage. Shorten the unsupported overhang, widen the base or add structure designed for the actual load path.
Cart does not fit through storage space Deployed wing width was treated as the parked width. Remove or fold the wings and measure the complete transport envelope, including handles and wheels.

Final build decision

Use the plywood cart when you want a cabinet-like mobile base and are prepared to adapt the published 30 × 27.25-inch doubled top and 28 × 28-inch side-panel dimensions to your saw. Use the framed stand when a lighter open structure, specified lumber list and removable wings suit your workflow. Choose a folding arrangement when attached supports and a smaller parked footprint matter more than complete removal.

Whichever route you take, the non-negotiable sequence is the same: position the real saw, mark its real mounting holes, secure it with suitable bolts and washers, set wing height from the saw table, and align every wing fence with a straightedge. Those fitting steps determine whether the finished cart actually supports long stock accurately and rolls away safely.
