How to Cut and Reseal Durra Panel Without Losing Edge Integrity

Durra Panel can be cut with a circular or reciprocating saw and coarse ripping blade. Clean the edge, reseal it with Durra Aluminium Sealing Tape, keep face overlap to 25 mm or less, and plan for a tape strip that may remain visible.

Durra Panel can be cut on site with a typical circular saw or reciprocating saw fitted with a coarse ripping blade. After cutting, reseal the exposed core with Durra Aluminium Sealing Tape. First remove dust and straw from the panel face, then apply the tape so no more than 25 mm overlaps the exposed face beside the cut. Durra warns that an added cut can leave a visible tape strip, so the edge must be included in the architectural or painting detail rather than assumed to disappear.

The manufacturer’s current instructions are concise, but the finish consequences matter. This guide explains how to set out the cut, choose between site cutting and ordering a cut-to-size panel, apply the specified tape, and hand the edge over for a controlled finish.

What Durra specifies for cutting and resealing

Durra’s official Cutting and Resealing guidance names two suitable saw types: a typical circular saw or a reciprocating saw. It recommends a coarse ripping blade and says a guide cut may be used when necessary. The same instruction says that any cut edge can be resealed with Durra Aluminium Sealing Tape.

The Durra FAQ adds an important appearance qualification: cuts made before delivery or on site for reduced panel widths, doors, windows or services must be tape sealed, and the tape edge may remain visible on the panel face. The sources do not establish an alternative tape product, blade brand, tooth count, blade diameter or saw setting.

Item Manufacturer information What is not specified
Saw Typical circular saw or reciprocating saw Brand, power rating, blade diameter and operating speed
Blade Coarse ripping blade Tooth count, kerf and material designation
Cut control A guide cut may be used if needed A required guide-rail or jig design
Resealing material Durra Aluminium Sealing Tape Approval of generic foil or aluminium tapes as substitutes
Face overlap No more than 25 mm onto the exposed face beside the cut A different overlap for a particular coating or trim detail

Use the manufacturer’s named tape unless Durra confirms another product for your panel and application. Similar-looking foil tape should not be treated as equivalent merely because it is metallic or self-adhesive.

Check the panel and the opening before cutting

Confirm the panel specification

Durra’s FAQ describes the natural-finish product as manufactured at a base thickness of 50 mm and a standard width of 1187 mm, with lengths made to order. A product listing updated 3 June 2026 gives a nominal width of 1187 mm and a maximum length of 3600 mm, and says panels can be supplied cut to specific sizes. Those figures describe the product and ordering context; they are not a permission to exceed a project’s structural, transport or installation requirements. Verify the current specification with the supplier for the exact panel being installed.

Record the panel orientation, finished opening size and the amount that will be supported or covered by the surrounding construction. If the cut is for a door, window, service penetration or a narrower panel, decide whether a factory cut-to-size panel would avoid an exposed site-cut edge.

Set out the finished opening, not just the saw line

Mark the cut on the face that will be easiest to inspect and protect. Include the required finished opening, any frame or trim that will cover the edge, and the side on which the tape will be visible. A line that is dimensionally correct can still produce an unwanted visible strip if the edge is later presented as a feature surface.

Choose site cutting or cut-to-size supply

Ordering a panel cut to the required dimensions can reduce site dust, handling and the number of edges that need resealing. Site cutting is useful when dimensions must be adjusted after delivery or when services and openings cannot be finalised earlier. The choice is a coordination decision, not a different Durra cutting method: every added cut still needs the specified resealing treatment.

Step-by-step: cutting Durra Panel

  1. Secure the set-out. Recheck the opening dimensions, orientation and the side that will receive the finish. Mark a continuous cut line that can be followed without stopping in the middle of the panel.
  2. Prepare the saw. Use a typical circular saw or reciprocating saw with a coarse ripping blade, as Durra recommends. Follow the saw manufacturer’s operating and site-safety requirements. The Durra instruction does not prescribe a particular blade size, speed or tooth count, so do not imply that an unlisted setting has been approved.
  3. Use a guide if the line requires it. Durra says a guide cut may be used if necessary. A straight guide can help keep the edge aligned with a frame or trim, but its exact construction is a site choice rather than a published Durra specification.
  4. Make the cut steadily. Keep the tool aligned with the set-out and avoid turning the blade into the finished edge. Support the panel in a way that does not pinch the blade or damage the face. Stop and correct the set-out if the cut begins to wander; forcing a tool back to the line can create a wider or irregular edge that is harder to tape and finish.
  5. Inspect the exposed core. Check the entire cut for loose straw, dust or areas that will prevent tape from contacting a clean surface. Remove debris before moving to resealing. Do not cover a contaminated edge and assume the adhesive will correct the problem.
  6. Dry-fit the surrounding detail. Before taping, check whether the cut edge will be covered by a frame, trim or another finish component. This is the point to adjust the detail if the tape will be visible in a location where the design does not allow it.

Step-by-step: resealing the cut edge

  1. Clear the adjacent face. Durra specifically instructs installers to clear dust and straw from the surrounding panel face before applying the tape. Clean the strip on the face where the tape will land, as well as the exposed cut edge. The surface must be dry and free of loose material.
  2. Use Durra Aluminium Sealing Tape. Apply the manufacturer-named tape continuously along the cut edge. Keep the tape aligned so it closes the exposed core rather than leaving a channel or uncovered corner.
  3. Limit the face overlap. Keep the tape extending onto the exposed panel face to no more than 25 mm beside the cut, in accordance with the current Durra instruction. Do not increase the overlap simply to make application easier; a wider strip changes the visible finish.
  4. Press the tape down. Work along the full length and press the adhesive into contact with the clean panel surface and the edge. Pay particular attention to starts, stops and corners, where a lifted end can expose the core.
  5. Inspect the seal. Look for gaps, wrinkles, lifted corners or trapped debris. If adhesion is compromised, remove the affected section, clean the surface again and apply fresh Durra tape. If the panel condition or installation differs from the published guidance, obtain project-specific direction from Durra before closing the detail.

Durra’s own wording is that resealing maintains the integrity of the panel core. Treat the tape as an edge-sealing step, not as an optional cosmetic accessory.

Will the tape show on a painted or finished panel?

It may. Durra’s FAQ expressly says that an added cut can leave a visible tape edge on the panel face. The tape can therefore remain part of the finished appearance unless a frame, trim, sealant joint or other approved detail covers it.

For a painting project, show the proposed cut and tape zone on the finish drawings. Confirm with the coating or finishing system’s specifier whether the specified surface preparation and coating are compatible with the taped area; the Durra cutting pages do not promise that tape will become invisible, accept paint in every system, or produce a flush transition. Do not tell a client that ordinary painting will automatically hide the strip.

Details that can manage visibility

  • Concealed edge: Position the cut behind a frame, jamb, trim or other element that is already part of the design, subject to the project’s installation requirements.
  • Exposed edge: Treat the tape line as a visible finish junction and agree its location before cutting. Keep the overlap within the 25 mm limit even when the edge is deliberately shown.
  • Late opening: If the opening dimensions are uncertain, delay the site cut only until the set-out is confirmed; do not omit resealing because the edge will be painted later.

What the S50 and S58 manual excerpt does—and does not—cover

An excerpt from the Ortech Technical Manual describes a more elaborate reinforced self-adhesive foil-tape procedure, including planned corner returns, folds over the panel core and pressing the adhesive down. Its heading scopes those directions to S50 and S58 panels installed between Durra Steel Sections for onsite works. It directs other installations to Ortech for suitable dimensions.

Because that procedure is configuration-specific, do not copy its fold dimensions into a different Durra installation. Confirm the current manual revision and applicability with Ortech or the project’s responsible supplier before using those details. The general Durra instruction—clean the face, use Durra Aluminium Sealing Tape and keep face overlap to no more than 25 mm—remains the appropriate published baseline for an ordinary cut unless a project-specific instruction governs it. The excerpt is available in the Ortech Technical Manual PDF.

Site cutting versus ordering a cut-to-size panel

Project decision Advantages Points to control
Order cut to size Can reduce onsite cutting and may reduce the number of exposed edges requiring resealing. Confirm dimensions, tolerances, opening locations and delivery timing with the supplier. A supplied cut still needs the correct edge-sealing treatment where an edge is exposed.
Cut on site Allows late adjustment for doors, windows, services or reduced widths. Requires accurate set-out, a coarse ripping blade, debris removal, Durra tape and a finish detail that accepts possible tape visibility.
Expose the taped edge Can be used where the tape line is accepted as part of the junction. Agree the appearance in advance; the FAQ warns that the strip may remain visible.
Conceal the taped edge Can provide a cleaner visual transition when a suitable frame or trim is already designed. Check that the covering detail does not interfere with panel support, clearances or the required seal.

The Architecture & Design listing for Durra Panel is one source that records cut-to-size supply and the nominal 1187 mm width and 3600 mm maximum length. Treat those values as listing information dated 3 June 2026, and verify availability and the current product specification before ordering.

Troubleshooting common cutting and resealing problems

The cut edge is dusty or contains straw

Stop before taping. Durra’s instruction requires dust and straw to be cleared from the surrounding face. Remove loose debris, allow the surface to be dry and clean, then apply fresh tape. Taping over visible contamination risks a poor bond and leaves the core inadequately closed.

The tape overlaps more than 25 mm

Do not present the wider strip as compliant with the current guidance. Remove and replace the affected tape so the overlap on the exposed face is no more than 25 mm, unless a project-specific instruction from the manufacturer changes the detail.

The tape edge is visible

Visibility is an acknowledged result of added cuts, not necessarily a cutting defect. Revisit the trim or finish detail, and confirm coating compatibility rather than promising that another coat will erase the line.

The opening is the wrong size

Do not enlarge or patch the panel casually. Recheck the required opening, support and surrounding construction, then obtain direction from the supplier or responsible designer for a corrective detail. Any new cut creates another edge that must be resealed.

The installation is an S50 or S58 steel-section arrangement

Check the scoped Ortech procedure and its current revision before using its corner-return or fold dimensions. If the installation differs, contact Ortech for suitable dimensions instead of transferring the excerpt by analogy.
