Breakaway bottles and window panes are made by casting a specialized plastic that looks like glass but is designed to shatter or crumble after it cures. The two methods differ: a pane is cast as a thin, flat sheet in a silicone mold, while a hollow bottle is cast inside a silicone mold made from a bottle. Smooth-On’s SMASH! Plastic is documented for both uses—but its technical bulletin says, “NOT FOR HOME USE. THIS PRODUCT IS FOR INDUSTRIAL USE ONLY.” These are specialist casting processes, not casual kitchen crafts.

Smooth-On describes SMASH! Plastic as a clear urethane liquid plastic that shatters or crumbles on impact after fully curing. It is used in thin sections for simulated window panes and in hollow casts for bottles or jars. The product-specific limits and instructions are in Smooth-On’s SMASH! Plastic Technical Bulletin; do not assume another resin or a generic silicone mold material will behave the same way.
The bulletin recommends a maximum casting thickness of 1/8 inch (0.33 cm), gives a 1A:1B mix ratio, and estimates that one gallon yields 23.7 square feet of panes at that thickness. Those are product-specific figures, not guarantees of how a finished prop will break or perform. The bulletin footer is dated 2024-05-24; check the current bulletin and safety data sheet (SDS) before planning a casting.

Safety and suitability come first
Smooth-On labels the material for industrial use only. Its bulletin calls for adequate local exhaust or room-size ventilation, avoiding inhalation of fumes, safety glasses, long sleeves, rubber gloves, and reading the SDS. The pane tutorial also specifies a NIOSH-approved respirator. Follow the current product documentation, workplace rules, and requirements for your actual casting conditions; do not treat this article as a substitute for them.
A cast prop cannot be given a blanket safety claim. The available product information does not establish a universal impact force, predictable break pattern, or suitability for a particular performer, pane size, stunt, or choreography. Have a qualified production safety professional assess the specific prop and action. For performances or repeated takes where an actual break is unnecessary, consider a nonbreaking prop instead.

How to cast a breakaway window pane
The official Smooth-On window-pane tutorial demonstrates a thin, flat casting. Its basic sequence is to make a silicone mold from a clear acrylic model, then mix and pour the casting material into the mold. The tutorial lists a digital gram scale and vacuum degassing chamber among its equipment.
- Prepare the model and mold. Use a clear acrylic sheet as the model, build a retaining box around it, and make the silicone mold as shown in the tutorial.
- Measure and mix. The tutorial specifies a 1A:1B mix by weight or volume for its demonstration. Follow the current technical bulletin for the product and measure accurately.
- Pour and cure. Pour into the prepared mold and allow the casting to cure according to the current manufacturer instructions. The demonstration’s timings and settings are specific to its materials and setup; do not transfer them to a different product or workspace.
Keep the casting within the bulletin’s recommended maximum thickness. Mold compatibility is also product-specific: consult the current bulletin’s silicone recommendations rather than assuming any silicone rubber will work.

How to cast a hollow breakaway bottle
A bottle requires a hollow casting rather than the flat mold used for a pane. In Smooth-On’s breakaway prop bottle tutorial, a glass bottle is used to make a silicone mold; the mold is removed from the original bottle, filled with breakaway resin, then the cured casting is demolded. The tutorial lists Mold Star 15 silicone, release materials, mixing cups and sticks, and other mold-making supplies.
- Make the bottle mold. Follow the manufacturer’s mold-making process to form silicone around the glass bottle and remove the original bottle.
- Prepare the casting material. Measure and mix the resin according to its current technical bulletin and the tutorial’s instructions.
- Cast, cure, and demold. Pour the material into the silicone mold, let it cure as directed, and remove the hollow casting carefully.
This is a high-level description, not a complete mold design or cure schedule. Use the current tutorial and product documentation for exact execution, including release materials and mold compatibility.

When to buy a finished prop instead
If you do not have an appropriately controlled casting workspace, need a large sheet, or are preparing a stunt, a specialist supplier may be a better fit. Breakaway Effects says it supplies stock-mold and custom-replicated breakaway glass and ceramic props, sheet glass, plastic StageSafe props, and hybrid versions for film, television, and entertainment productions. Availability and quotes are project-dependent.
The supplier describes StageSafe plastic as nonbreaking props for stage or stunts where real glass or ceramics are too risky. Its FAQ says large sheets can be difficult to handle and advises inexperienced users to contact the company. It also says its resin breakaways can last for years under ideal conditions, while sugar glass made with sugar may degrade after a few hours; those are the supplier’s descriptions, not universal shelf-life guarantees. The company says its breakaway props are not drinking vessels.

Choose the prop around the production need
Before choosing a cast, purchased, or nonbreaking prop, compare the practical requirements rather than assuming that a glass-like appearance means the same behavior:
Quick Recap
- Break behavior and appearance: Decide whether the prop must actually break or only look like glass.
- Size and handling: Consider pane dimensions, transport, and who will handle the prop.
- Repeatability: Account for multiple takes, rehearsals, or repeated stage performances.
- Conditions and lead time: Check storage conditions, production schedule, and supplier availability.
- Work area and safety review: Confirm that casting can be done in a properly controlled workspace, or use a qualified supplier and production safety review.
