How to Get Into Lost-Wax Casting (with a Dash of 3D Printing)

Lost-wax casting starts with a disposable pattern, not a 3D printer. Learn the basic sequence and how to choose a compatible wax or printed-pattern workflow.

You can start lost-wax casting without owning a 3D printer: carve a small pattern from wax, invest it, burn it out, and cast metal into the cavity it leaves behind. 3D printing offers another way to make that disposable pattern, but it does not replace investment, burnout, or casting. The key is to use a pattern material with a documented casting workflow and match it to the investment, burnout schedule, and equipment.

How lost-wax casting works

Lost-wax casting—also called investment casting—is a sequence for turning a temporary pattern into a metal object. The pattern may be carved by hand or made with a compatible 3D-printing material. Refractory investment hardens around it; heating removes the pattern and leaves a negative cavity. Molten metal fills that cavity, then the mold is quenched and the investment removed.   1. Make a pattern. Carve wax by hand or produce a pattern from material designed for investment casting.
  2. Attach sprues and gates. These feed metal into the pattern cavity. Their placement and size affect how reliably metal reaches fine features.
  3. Invest the pattern. Place the assembly in a flask and surround it with refractory investment, which hardens into the mold.
  4. Burn out the pattern. Heat the flask according to the pattern material, investment, flask, and kiln instructions. The pattern is removed, leaving its shape as a cavity.
  5. Cast, quench, and clean up. Fill the hot mold with molten metal using suitable casting equipment. After casting, quench and remove the investment, then finish the object.

The final steps involve molten metal and hot equipment. They require appropriate training, equipment, and safety practices; the process description here is not a complete safety protocol.

Where 3D printing fits—and what it changes

Printing changes how you make the disposable pattern, not the rest of the casting sequence. A printed pattern can reproduce complex geometry without carving each version by hand, but it still has to survive preparation and investment, burn out as intended, and leave a mold that metal can fill.

“Castable” is not a synonym for ordinary 3D-printing resin. Choose a material with a documented pattern, investment, and burnout process, and follow the printer and material maker’s instructions. Formlabs’ guides describe workflows for its own casting resins; their recommendations should not be assumed to apply to other brands or systems.

Some printers use castable photopolymer resin; industrial systems can also print patterns in pure wax. 3D Systems says its pure-wax patterns fit the standard jewelry lost-wax process and claims 100% ash burnout for its solution. Choose an entry route that matches your setup

Use a castable-pattern service Can provide a printed pattern without buying a printer; service availability and costs depend on location and provider. Confirm the pattern material and its compatible investment and burnout instructions, as well as access to casting equipment and training.

The available manufacturer guidance distinguishes materials and workflows, but does not establish current prices, print economics, local service availability, or a universal best route. You do not need to buy a printer to learn the basic craft.

Match the pattern, investment, and burnout process

Start with a material-specific workflow

Burnout is not one universal temperature-and-time recipe. The right schedule depends on the pattern material, investment, flask, oven, airflow, and metal. Follow the exact material and investment instructions, and account for the equipment you have. Formlabs recommends calibrating the oven and allowing good airflow and ventilation in its resin process; that is manufacturer guidance, not a substitute for instructions for another system.

For its own direct-casting resins, Formlabs states that at least 732 °C is needed to complete burnout. Its Castable Wax Resin support overview lists a burnout oven capable of 750 °C. These figures describe Formlabs products and guidance, not general kiln settings or a schedule to copy across materials. Prepare printed resin carefully

In Formlabs’ printed-resin workflow, the part is prepared and fully dried before sprueing. Residual resin or washing solvent can cause trouble: Formlabs warns that residual IPA can interact with investment and contribute to pitting. Resin can also expand during heating, and trapped material, poor airflow, or an inadequate feed path can damage investment or leave details incomplete. Follow the printer and material maker’s washing, drying, and burnout instructions.

Plan sprues and fine features

Sprues and gates give metal a path into the mold; the pattern’s geometry and the investment’s ability to hold up during burnout matter too. Formlabs recommends wax for main sprues and large feeds in its resin workflow, with printed feed sprues as a possible aid for hard-to-reach details. It also advises leaving adequate investment between printed pieces. These are recommendations for that manufacturer’s process, not universal rules for every system.

For negative features in Formlabs’ resin-casting guide, Materials Scientist Amir Hussein offers this rule of thumb: “A good rule of thumb is to keep engraved channels and holes wider than they are deep.” The guidance concerns design of engraved channels and holes in that guide; it is not a general guarantee that every feature will cast successfully.

Formlabs’ Castable Wax Resin guide gives several product-specific geometry figures: a 0.7 mm recommended wall thickness for hollow shells and a printable 0.3 mm wire diameter for fine mesh. The guide also cautions that fine mesh is fragile and calls for careful sprue design. These figures are not general minimums for other materials or printers. See the Formlabs jewelry guide.

Understand the workflow differences among print materials

Formlabs identifies different intended uses for its own materials: Castable Wax Resin for smaller parts and wire filigree, True Cast Resin for medium-to-heavy jewelry and small engineering components, and Clear Cast Resin for larger investment casting. Those descriptions are material-specific; do not treat them as a ranking or as guidance for other brands. Consult each material’s geometry limits and process instructions before designing a pattern. Set up a manageable first project

  • Keep the first pattern simple and small. A modest object makes it easier to understand pattern preparation, sprue placement, and mold behavior before adding fine details.
  • Choose the pattern route before designing. If printing, confirm that the printer and material are compatible and that you can follow the material’s wash, dry, investment, and burnout instructions.
  • Check the whole casting chain. Confirm the chosen investment, flask, oven or kiln, casting method, and metal instructions work together; one compatible material alone does not make a complete setup.
  • Learn hot-work practice locally. Get competent instruction and consult the relevant equipment and material manufacturers for safety requirements. A short process overview cannot establish a complete safety standard.

For Formlabs’ process, investment is poured slowly down the flask wall rather than directly onto the pattern tree to reduce trapped bubbles. Its guide describes vacuuming bubbles, letting investment harden and dry, and leaving the flask in a vibration-free place for 2–6 hours after removing the sprue base. That time is a Formlabs workflow detail, not a universal setting; follow the investment maker’s instructions for mixing, setting, drying, and safety. See the Formlabs process guide.
