You can make a recognizable Clone Trooper costume from cardboard, paper, paste, and paint. The practical choice is whether to adapt a template or build your own pattern; either way, plan around the wearer’s measurements and accept that rigid armor can restrict movement.
Choose a template or make your own pattern
A template-led build gives you pieces to print and assemble, while a freehand approach lets you shape armor around the materials and fit you have. Before choosing a template, check which parts it actually covers: one AeroPointIndustries armor listing describes printable digital files and scaling instructions but says the helmet templates are separate. Check the armor listing for its current contents.
A separate AeroPointIndustries listing covers a cardboard Phase 2 Clone or Arc Trooper helmet pattern, with written instructions. The seller says the pattern is scaled around a head circumference of about 22 inches and advises adjusting it for the wearer; treat that as guidance for that pattern, not a universal helmet measurement. Check the helmet listing and instructions.
If you are improvising, community discussion suggests using corrugated cardboard for mockups and cereal-box board for construction. That is maker advice, not a tested specification. See the community discussion.

Gather materials for a painted build
A family costume project documented by GeekDad used cardboard for the torso, sturdy paper for arm and leg armor, papier-mâché, paint, and hook-and-loop strips. This is one workable material mix rather than a required recipe. Read the project description.

Build and fit the armor
- Measure first. Record the wearer’s head circumference and the dimensions needed for the torso and limbs. Use the specific pattern’s scaling instructions where provided.
- Print and scale template pieces, if using them. Confirm which armor sections are included before starting; the cited armor pattern excludes helmet templates.
- Mock up the shapes. Community makers suggest trying corrugated cardboard as a mockup material. Check that pieces sit where intended before making final sections.
- Cut and assemble the pieces. A documented family build combined a cardboard torso with sturdy-paper arm and leg armor. Use the approach that suits the chosen pattern and material.
- Apply papier-mâché and let it dry. The family project used papier-mâché before painting; allow for drying as well as hands-on work.
- Paint and attach fasteners. The documented build used paint and hook-and-loop strips. Check that closures hold the pieces in place without preventing the wearer from moving.
Allow for time and limited mobility
Cami Perry, owner of the AeroPointIndustries shop, estimates that a helmet build took her about 25–30 hours spread over roughly a month, excluding drying time. That is one seller’s personal estimate, not a typical or guaranteed duration. The family costume project also reports that its finished cardboard armor did not suit sweeping gestures, so test movement in the costume and adjust the design if needed.
