A “giant cardboard dinosaur puzzle” can mean two different things: a homemade, slot-together dinosaur skeleton or a boxed scene/map puzzle. The best-documented skeleton build was a party activity made from cardboard and plywood; it stood 78 cm tall. Here’s how that project was put together, what to consider when adapting it, and how it differs from commercial dinosaur puzzles.
What the giant cardboard dinosaur puzzle is
Zygote Brown Designs describes a homemade dinosaur skeleton copied and enlarged from a small dinosaur woodcraft construction set. The finished model combined cardboard with plywood and stood 78 cm tall. Its first cardboard-only version reached 53 cm before the maker enlarged the pattern further. These are dimensions of that maker’s project, not a standard size for dinosaur puzzles.

The build is therefore best understood as a large, hands-on activity rather than a boxed retail puzzle.
How the maker built the skeleton
Materials and pattern
The maker used a very large double-walled corrugated cardboard box, three sheets of 3 mm plywood, PVA glue, and the small woodcraft dinosaur set as a pattern source. They copied and enlarged the pieces, transferred the outlines to the materials, cut the parts, and revised details including the face, jaw, hands, and feet after trying a small version. The project account does not give a complete dimensioned template or a standardized cutting plan.

Fit and assembly
For a slot-together model, connector width needs to match the thickness of the material: a slot that is too wide may leave a joint loose, while one that is too narrow may not accept the connecting piece. The maker reports some loose joints and suggests adding cardboard to tighten them. Test the fit on scrap or a small prototype before cutting every part, since cardboard thickness and stiffness can vary.
Tools and child-friendly planning
The maker’s process mentions a bandsaw, files, and a bench drill, and cautions about using power saws. That account is not a safety certification or an instruction for children to operate those tools. Choose cutting methods and supervision appropriate to the tools, materials, and people doing the build. The maker also recommends prototyping first and keeping the design simple enough for children to assemble.

Choosing cardboard and making a template
A separate DIY tutorial recommends double-layer corrugated cardboard; if it is unavailable, that author suggests gluing two ordinary layers together. Another approach in the tutorial is to enlarge a template across multiple printed pages, trace the outlines, and set connector slots to the cardboard’s thickness or slightly smaller. Treat that slot guidance as a starting point: test an actual joint on the cardboard you plan to use before committing to the full pattern.
The tutorial author says a scroll saw leaves relatively little edge damage and describes a sharp craft knife as more precise but slower on thick cardboard. Those are that author’s observations, not controlled comparisons. Cardboard’s lighter weight can also be useful if the finished model is intended to hang, but a hanging build still needs a secure, suitable support.

Which format suits your activity?
- Choose a DIY skeleton if the goal is to make and assemble a large three-dimensional model, adapt the scale, or build a group activity around finding and fitting parts.
- Choose a commercial scene or map puzzle if you want a packaged flat puzzle; the J02679 listing also describes separate figures and printed learning materials.
- Plan a small prototype first if you are making the skeleton: check that the parts fit and that the assembly is manageable before enlarging or cutting the full design.
