How to Cold-Cast Metal-Look Props Without a Forge

Cold casting uses metal powder in resin to create a metal-like prop without melting metal. See the demonstrated steps, finishing approach, and material-safety considerations.

You can make a prop with a metal-like surface without melting metal: mix metal powder into clear resin, pour it into a mold, then finish the cured surface. The result is a resin-bound composite containing metal powder—not a solid metal casting. Make’s 2016 example uses powdered iron and polyester resin to create a weathered iron look.

What cold casting does—and does not do

Cold casting puts metal powder in a resin matrix. The resin cures in the mold and holds the powder at the surface, where burnishing and other finishing can create a convincing metal-like appearance. Because the process does not melt metal, it avoids a forge; it still uses reactive casting materials that need product-specific handling precautions.

Make’s example was not fully metallic in appearance, though the finished piece could be picked up by a magnet. That is a useful distinction: cold casting is suited to a metal-look prop, not to making a solid metal part.

Materials and tools for the demonstrated method

  • A master or model to mold. Make’s project used a 3D-printed robot head.
  • Silicone mold-making rubber. The example used Pinkysil.
  • Clear polyester resin and powdered iron. The project reports mixing them at a 1:1 ratio; treat that as the choice for this specific demonstration, not a general recipe for other products.
  • Mold-release spray.
  • Steel wool, a rust-catalyst solution, and the back of a spoon for the demonstrated finish.
  • Protective equipment and workspace controls specified by the current safety documents for the materials you select.

Resins, powders, catalysts, and silicone products are not interchangeable by assumption. Check the manufacturers’ current technical information for compatibility, mixing instructions, cure conditions, and safety precautions before combining materials.

How the example was made

1. Make a mold from the master

Make describes pouring Pinkysil over the 3D-printed master and allowing the silicone to set. The article reports a setting time of about 20 minutes for that project. Follow the selected silicone’s instructions instead; mold design, cure conditions, and product formulation can change the result.

2. Prepare the mold

Remove the master and apply mold release as directed for the chosen mold and casting materials. The project used a release spray to help remove the cast. Check compatibility and application instructions on the product labels.

3. Mix and pour the resin-and-powder blend

Make’s example combined polyester resin and powdered iron at a reported 1:1 ratio, then poured the mixture into the silicone mold. That ratio belongs to the named project, not to cold casting as a universal standard. Use the specific resin and powder makers’ directions for proportions, mixing, and working time; do not substitute materials without confirming compatibility.

4. Let the cast cure, then demold

The Make article reports removing its cast after around six hours. This is a project-specific timing, not a dependable cure time for other products or conditions. Use the resin’s current instructions to determine when it can be safely demolded, and avoid forcing the piece out if it has not cured sufficiently.

5. Burnish and build the surface finish

The demonstrated finish starts with steel-wool burnishing, followed by a rust-catalyst solution for a weathered look, then further burnishing with steel wool and the back of a spoon. Apply catalyst and finish products only as their own instructions permit. Make notes that the cast contained a few small air bubbles, so a mold and pour should not be assumed to produce a flawless surface.

Safety: no forge does not mean no precautions

Make’s general resin-casting guidance advises ventilation or an appropriate respirator, gloves, keeping children and pets away from the work area, and reading the supplied safety data sheets. It is general editorial guidance, not a current safety data sheet for the exact products in this project. Before working, consult the current safety data sheets and technical instructions for the resin, powder, silicone, release agent, and catalyst you actually use. Follow their requirements for ventilation, eye and skin protection, respiratory protection, mixing, cleanup, and disposal.

When to choose another method

Choose cold casting for a metal-like prop surface

Cold casting is relevant when you want a metal-look object without melting metal. Plan around resin cure, mold detail, compatibility of the selected materials, and the finish you want. The cited project does not establish universal ratios, compatibility, or comparative performance.

Choose hot-metal casting only when you need a metal part

Make’s separate desktop-foundry project describes Field’s metal, an alloy of bismuth, indium, and tin, with a stated melting point of 144°F (Make: Desktop Foundry, published 2013 and updated 2022). Its pewter prop project gives a melting range of 170–230°C (338–446°F), depending on alloy mixture, and describes heating and pouring pewter (Make: Beskar Ingots & Witcher Coins From Laser-Cut Billet Molds, published 2020 and updated 2022). Both are molten-metal processes, not cold casting, and require suitable hot-metal equipment and precautions.

Consider rotocasting for a hollow shell

For a large, hollow, lightweight prop shell, resin slush or rotocasting is a different option: resin is moved around inside a mold to build a shell. It does not, by itself, provide the metal-powder surface of cold casting. See Make’s rotocasting guide for that process.
