You can make a translucent, three-dimensional skull by warming clean HDPE from a milk jug with a heat gun, then pressing it over a sturdy plastic skull form with a damp sponge. If you do not have a heat gun or a reusable form, a no-heat cutout skeleton is another option—but it has a flatter look.
Choose the method that fits your tools

For a glowing skull prop, the heat-formed method is the better fit. For a group craft or a project without a heat gun and mold, choose the cutout version.
What you need for a heat-formed skull
- A clean, dry, one-gallon milk jug marked HDPE. Do not heat unidentified plastic.
- A thick decorative plastic skull to use as the master. A thin form may soften or melt under the heat gun instead of holding its shape.
- A heat gun, damp sponge, and bowl of water.
- A hobby knife or box cutter for cutting the jug and removing the finished shell.
- A stable work surface, eye protection, and heat-resistant gloves.
Wash and dry the jug before starting; milk residue can leave an odor, as noted in eHow’s milk-jug skull guidance. If the reference skull has a movable jaw, secure it with hot glue. Mounting the skull on a stand can make it easier to work around.

Form the skull over a plastic master
- Prepare the jug. Mark around the jug’s neck and handle, then cut that section away. Make a slit from the back of the jug’s base toward the top so the jug can fit over the skull upside down. Add relief slits beneath the jawline so the plastic can conform around that area. Adafruit’s tutorial shows this setup.
- Position the jug and master. Fit the jug over the upside-down skull form. Set the heat gun to high. Work over a small area at a time and keep the gun moving rather than holding it in one spot.
- Warm a small section. Stop when the HDPE becomes translucent and soft enough to shape. Wet the sponge, wring it out, and press the softened plastic into the skull’s contours. The damp sponge helps form the details while cooling the plastic.
- Work around the form. Repeat the heating and sponge-pressing process section by section until the plastic has taken on the skull’s shape. Avoid rushing or concentrating heat on one area.
- Remove the shell. Slit the top of the formed shell toward the back and down, then peel it carefully away from the reference skull.
Heating and handling hot plastic carry burn and fume risks. Work in a ventilated area, wear eye protection and heat-resistant gloves, keep the heat gun moving, and keep knives under adult control. Keep a hot glue gun under adult control as well.
Make the shell glow
The formed HDPE shell is translucent, so it can be used without added electronics or lit from inside. Adafruit’s expanded project adds NeoPixels, 10 mm eye LEDs, and a speaker; see its project instructions for that version. Those components are optional—the basic skull-making method needs only the jug, form, heat gun, sponge, water, and cutting tool.

Make a no-heat cutout skeleton instead
Saskatchewan Milk’s skeleton craft sheet describes a separate approach using eight to nine clean gallon jugs. Turn one jug upside down for the head, cut out eyes, a mouth, and nostrils, then use sections of the other jugs to make the chest, pelvis, limbs, hands, and feet. Punch holes and join pieces with string; use the glue gun where needed for assembly. This method avoids heat forming and a reusable skull master, but it creates a skeleton from cut pieces rather than a molded skull shell.

There is no established general cost, completion time, or failure rate for these projects. Your outlay depends on whether you already have the heat gun, cutting tools, skull form, jugs, and optional lighting parts. The cutout version uses more jugs but avoids the heat gun and master form; the heat-formed version needs those tools but can reuse its master for additional shells.
