You can make a wearable Soundwave costume from cardboard by fitting rough pieces to the wearer, tracing the pieces that fit, then covering and reinforcing them. Make: rates Charles Mangin’s project Easy and estimates 8–16 hours; that is the publication’s estimate for this particular weekend project, not a measured time for every build. Mangin made it with his five-year-old son, Ben, for Halloween in 2014.
Materials and tools
Mangin’s build uses readily adaptable craft materials rather than a specified brand or shopping list. Gather:

- Cardboard for the chest, shoulders, arms, legs, feet and head.
- Self-adhesive shelf liner to cover and color the cardboard; choose a solid color, texture or metallic finish.
- Blue painter’s tape for holding pieces temporarily during fitting.
- Duct tape for colored trim and reinforcement at stress points.
- Scissors or a craft knife.
- Rain boots to wear inside the costume feet.
- Optional padded gloves and a Decepticon logo.
- Optional 8mm LEDs and coin-cell batteries for lighting.

Plan the shape and fit before finishing
Use references, then scale to the wearer
Mangin looked at images of the original toy, costumes and 3D models before cutting cardboard. His first chest-and-shoulder shape was too large. Photos and overlaid measurements helped him revise the proportions. Treat reference images as a starting point: the costume needs to fit the person wearing it, not just resemble the character when laid flat.
Prototype wearable pieces
Make rough versions of the arms and legs and wrap them around the wearer. Mark where the cardboard should be cut or folded, adjust the shape, and temporarily hold it with painter’s tape. Once a prototype fits, take it apart and trace it as a template for the final matching piece. This method also lets you mirror one side for the other.

Build feet around the boots
Fit the cardboard feet around the rain boots the wearer will use. That way, you can check the fit against the actual footwear and leave room to put the costume on and take it off.

Mangin used the inside of a bike helmet as a guide for sizing the head, but found it was not a perfect fit. Try the headpiece on during construction and revise it as needed. Comfort matters, and the wearer must be able to see without the costume blocking their view. The project describes several fitting and redesign passes rather than a single finished-on-the-first-try head shape.

Assemble and cover the cardboard
- Fit and mark: Wrap each rough piece around the wearer, mark cut and fold lines, and adjust until it fits.
- Make templates: Take apart the fitted prototypes and trace them to create the final pieces, mirroring parts where needed.
- Hold pieces temporarily: Use blue painter’s tape while you check how the pieces meet. It can be repositioned as you refine the assembly.
- Cover the surfaces: Apply self-adhesive shelf liner to give the cardboard its color or finish.
- Reinforce stress points: Add duct tape where the costume needs extra support, and use colored duct tape for trim if desired.
Mangin reports that his costume made it through several showings, including a preschool parade. That is his observation about this build, not a controlled durability test or a guarantee for other costumes.
Add optional lights carefully
Mangin’s finishing detail was 8mm LEDs pushed through holes in the costume and connected simply to coin-cell batteries. The Make: project does not provide a circuit diagram, electrical specifications, runtime, or safety testing. If you add lights, work out a safe, secure arrangement for your own components and wearer; do not assume this brief description is a complete wiring guide.

Make: describes the build as a weekend project and estimates 8–16 hours. The article’s account is specific to Mangin and Ben’s costume, so it does not establish a typical cost, build time, or result for other makers. The strongest practical lesson is to spend time fitting prototypes before covering the cardboard: revisions are easier while the pieces are still rough.
