You can use a 3D scan as a reference to design a custom accessory in Fusion 360—but a scan usually is not a clean, editable CAD model, and converting it to a solid is rarely the first step. A reliable workflow is to capture only the surfaces that matter, verify the scan’s scale, model the accessory as clean geometry around the mesh, then print a small fit-check and revise.
The scan-to-fit workflow
- Decide which contact surfaces, edges, holes, and clearances the accessory needs.
- Scan the object or measure it with calipers; use both when dimensions matter.
- Clean and simplify the scan, then verify it against a known measurement.
- Insert the STL, OBJ, or 3MF mesh into Fusion 360 and align it to useful axes or planes.
- Keep the scan as a reference mesh unless you have a specific reason to convert it.
- Build the accessory in a separate component, adding clearance and functional features.
- Print a small fit-check, inspect where it binds or moves, and adjust the model before printing the final part.
The key distinction is that a scan captures shape; it does not automatically provide design intent, suitable tolerances, or manufacturing-ready CAD. A mesh is made of polygons. A solid or surface body is CAD geometry, and a parametric model has editable features and dimensions. Many successful projects keep the scanned object as a mesh and create the new part as normal Fusion sketches, surfaces, and solids.
Choose what to capture before you scan
Do not scan the entire object by default. Capture the minimum geometry needed to position and fit the accessory.

- Mounting parts, such as brackets, clips, and adapters, may need only the contact faces, attachment holes, locating edges, and nearby clearance envelope.
- Replacement parts, especially those involving shafts, threads, holes, slots, or precise thicknesses, often benefit more from caliper measurements than a scan. A scan can still help with the surrounding shape.
Consider the fit state, too. Must the accessory fit the object at rest, while installed, or while a flexible section is bent? Does a button, latch, cable, or cover need room to move? A scan can accurately capture the wrong state and still produce a part that fails in use.

Phone scan, dedicated scanner, or calipers?
A phone-based scan can be a useful starting point for large or organic shapes and loose-fit accessories. Its results depend on the device, capture method, surface, lighting, tracking, and software. Small mechanical details may be softened or missed, and scale needs to be checked. LiDAR can help capture spatial form, but it is not a guarantee of mechanical accuracy.
A dedicated scanner may be worth considering for repeated work, small-to-medium parts, or more demanding reverse engineering. It does not eliminate cleanup or verification: performance still depends on the object, surface finish, tracking, calibration, scan distance, and processing. Choose based on the object size and required detail rather than an advertised resolution alone.
Use calipers and direct measurement for stable, prismatic parts and critical dimensions. A practical combination is to scan the overall curved envelope, then measure holes, slots, shafts, wall thicknesses, and datum dimensions. Use a known measurement to check or correct scan scale.

- Stabilize and clean it. Remove dust, grease, and fingerprints. Remove detachable parts unless they must be captured together, and photograph the assembled object for reference.
- Identify hidden surfaces. Plan additional views or disassembly for undersides and occluded areas. A scan cannot recover geometry the sensor never sees.
- Choose a tracking approach. Depending on the scanner or app, tracking may use surface texture, features, markers, or a fixed-object or turntable setup. Follow the software’s capture guidance.
- Capture overlapping views. Move steadily, maintain a consistent distance, and revisit areas where tracking is weak. Use separate passes for difficult undersides if needed.
- Handle difficult finishes carefully. Shiny, transparent, black, thin, or textureless surfaces can confuse optical scanning. Where safe for the object, removable matte scanning spray or temporary markers may help; otherwise use measurements to fill gaps. Do not permanently alter a valuable object.
- Scan the intended fit state. Do not scan a flexible or moving part under load unless that loaded shape is how the accessory must fit.
Scanner software commonly turns captured points into a fused point cloud and then a polygon mesh for export. See Revopoint’s explanation of point-cloud fusion and mesh generation. Before opening Fusion, inspect the mesh for holes, floating fragments, duplicate or folded surfaces, warped flats, noisy edges, missing details, incorrect scale, and excessive polygon count. A scan that looks convincing on screen may still be dimensionally wrong.

Clean and export a usable mesh
Remove tables, hands, turntables, background geometry, and disconnected fragments. Fill only holes that are not important to fit. Do not automatically fill a port, vent, latch opening, or seating surface that the accessory must preserve. Avoid smoothing away sharp edges that determine how the part locates.
If the scan is very dense, make a simplified copy for CAD work and keep the original scan unchanged. High polygon counts can slow navigation, saving, and conversion. Fusion supports mesh insertion from STL, OBJ, and 3MF; Autodesk documents these formats and the mesh tools in its Fusion mesh command reference. STL is a straightforward choice for geometry intended for printing, while OBJ can carry color or texture information. 3MF can retain package or model metadata when the rest of the workflow supports it.
Insert and align the scan in Fusion 360
- Start a new design and save it. Create separate components for the scan and the accessory so they can be hidden, replaced, or edited independently.
- In the Design workspace, use Mesh > Create > Insert Mesh, then select the STL, OBJ, or 3MF file. Autodesk documents the Insert Mesh workflow. Fusion’s current panels and labels can change; use command search if your interface differs.
- Check the imported body’s size against a known dimension before modeling. If it is wrong, check export units and import scale rather than trusting its appearance. Scale carefully and verify again.
- Use Move/Copy, construction geometry, and measured references to put the scan in a useful orientation. Align a main contact face to a plane or a meaningful edge or centerline to an axis where possible. The scanner’s original origin is usually arbitrary.
Good alignment makes sketches, section planes, symmetry, and print-orientation checks easier. If your scanning software supports coordinate alignment, you can do some of this before export, but still confirm it inside Fusion.
Usually, keep the scan as a mesh
For an accessory, leaving the scan as a reference mesh is often faster and more robust than converting it. It avoids filling the design with thousands of triangular faces and lets you keep the accessory’s dimensions and design intent editable. Convert only when a particular operation genuinely requires a solid or surface body.

Fusion’s Mesh > Modify > Convert Mesh command offers conversion methods and operation types. Autodesk recommends Faceted or Organic methods for scan-derived meshes and warns that Prismatic conversion can perform poorly or freeze on irregular scan data. Organic availability depends on Fusion Design Extension access. See Autodesk’s mesh conversion documentation and its guidance on converting scan meshes to Prismatic solids.
A watertight mesh may convert to a solid; a mesh with open boundaries may instead produce a surface body. Even a successful Faceted conversion can create one CAD face per mesh triangle, which is often unattractive and difficult to edit. Autodesk gives approximately 10,000 facets as practical guidance for mesh-to-BRep conversion—not a hard software limit—and very dense meshes can be slow or fail. Check its mesh conversion guidance.
If conversion fails or produces poor geometry
- Undo the attempt and inspect the mesh for holes, non-manifold areas, and damaged regions.
- Repair, crop, or decimate it in the scanning software or a mesh editor, retaining the untouched original.
- Try Faceted conversion rather than Prismatic. If available and appropriate, try Organic; if that fails, a Base Feature operation may be more suitable than a parametric conversion.
- Convert only the region you need, or stop converting and use the mesh as a reference.
- Rebuild the fit-critical shape with section sketches, measured dimensions, and clean CAD features instead.
A failed Prismatic conversion is not necessarily a mistake in your model. Real scans contain noise and irregularities that do not behave like ideal prismatic CAD geometry.
Rebuild only the geometry the accessory needs
For curved or irregular interfaces, use sections as guides rather than tracing every triangle. Fusion includes Create Mesh Section Sketch, which creates sketch geometry where a plane intersects a mesh; Fit Curves To Mesh Section can help match those sections. Autodesk lists these in its mesh tools reference.

- Create a construction plane through a fit-critical area.
- Create a mesh section sketch and inspect the resulting cross-section.
- Redraw or fit only the curves that define the interface. Add dimensions, symmetry, and constraints so the geometry is editable.
- Repeat at useful stations along a curved surface, then use appropriate features such as a loft, sweep, extrude, or patch.
Use caliper measurements or known dimensions to anchor the sketch. A curve fitted blindly to a noisy scan may reproduce measurement artifacts rather than the object’s intended surface.
Model the accessory as a separate component
Create a new component for the part. Sketch its mounting footprint, reference important mesh edges or section geometry, then build the accessory with the features its function needs: walls, bosses, ribs, clips, hooks, holes, cable channels, or a shell. Offset surfaces or reference geometry can help define space between a curved object and its cover.
Keep the main interface simple at first. Add fillets, chamfers, text, and cosmetic details after the part seats correctly. Keep the accessory as independent from the scan as practical, so you can replace the mesh with a better scan without rebuilding the whole model.

Allow for real-world fit and printing
Scan accuracy is only one link in the error chain: the object’s surface, scan, mesh cleanup, CAD reconstruction, slicer, printer, material, and assembly all affect the final fit. A scan does not account for printer dimensional error, shrinkage, layer lines, elephant’s foot, warping, support marks, roughness, or a flexible object changing shape.

Set a deliberate clearance based on the fit you need, then validate it on your own printer and material. Loose covers, locating slip fits, snap fits, press fits, screw-mounted parts, and flexible TPU parts do not use the same design assumptions. Do not treat a generic clearance number as a guarantee: printer calibration, material, orientation, and geometry can change the result. For a press fit or snap fit, make a small test coupon or interface first.
Choose wall thickness for the material, nozzle and extrusion width, load, and print orientation. For a first prototype, avoid unnecessary strength and detail; a thin interface sample can answer the fit question with less time and material. Leave room for screw heads, tools, cable bends, latch travel, and the direction the part must slide or snap into place.
Print a fit-check before the final part
- Export or slice just the mounting interface, or make a thin open-frame version of a shell.
- Print it quickly with modest infill and minimal finishing; the aim is to check geometry, not durability.
- Test assembly in the real intended state. Look for binding, rocking, unexpected gaps, blocked controls, or difficult insertion.
- Note where the part contacts or interferes, adjust the CAD, and repeat if needed.
- Once the interface works, print the full part and inspect the slicer preview for orientation, supports, thin walls, and critical dimensions.
A fit-check is part of the design process, not merely a final quality check. It can reveal a wrong scan state, hidden interference, inadequate clearance, or a printer-specific issue that a screen cannot show.
Troubleshooting

Export and print the finished accessory
When the interface has been validated, export the accessory for your slicer in the format your printer workflow supports, commonly STL or 3MF. Confirm that the accessory—not the reference scan—is selected for export. In the slicer, check scale, orientation, supports, wall thickness, and the preview around holes and contact features. Print in the material and orientation intended for use, then test the part under the real assembly conditions.
If you are just getting started, a phone you already own, calipers, a simplified reference mesh, Fusion, and a small fit-check print may be enough. A dedicated scanner is an investment for repeated or demanding projects, not a prerequisite for every custom accessory.
