Hackaday’s January 23, 2026 report on maker Denny of Shake the Future describes a silicone-free way to cast plaster: print a negative mold in PLA, fill it with plaster, wait about an hour, then soften and cut away the plastic. The reported mold is sacrificed during removal, and the microwave step is a description of one demonstration—not a validated or universally safe procedure.
How the reported PLA-to-plaster process works
Hackaday reports that Denny starts with a 3D model, designs a negative mold, and prints it in PLA. Plaster is poured into the printed mold and left for roughly an hour. While moisture remains in the plaster, the maker uses a microwave; the report says the PLA softens enough to cut with scissors and peel away. The mold is cut apart, so this version of the process is single-use.
The report also says careful arrangement of the printed mold can avoid supports inside it, though it does not say supports are impossible. The partly set plaster can still be worked: the demonstration describes smoothing layer-related texture with a wet rag. Choose plaster by its intended use and instructions
USG describes No. 1 Casting Plaster as suitable for figurines, plaques, lamp bases, and other hollow or solid casts. Its product page specifies a mix of 65 parts water by weight for every 100 parts plaster, and lists 20- and 30-minute set-time versions. That is USG’s product guidance, not a confirmed recipe for the Hackaday demonstration; follow the instructions for the plaster you actually use. USG No. 1 Casting Plaster describes itself as “the industry’s premier casting plaster”—the manufacturer’s own product-page wording, not an independent ranking.
PLA removal is the key safety uncertainty
Hackaday’s account says residual moisture heats the PLA in a microwave until it softens, but it does not give microwave settings or an authoritative safety procedure. The available guidance also does not establish how this would perform or what settings would be safe across different mold sizes, plaster products, and moisture levels. Neither plaster makers nor appliance makers are shown approving this method. Do not treat the reported roughly one-hour wait as a microwave timing rule.

Before using any casting material or release product, consult its current safety data sheet (SDS) and manufacturer instructions. The American Museum of Natural History advises readers to read the SDS for all materials used in molding and casting. American Museum of Natural History molding and casting guidance.
When to use a sacrificial print instead of silicone

The report does not provide measured comparisons of cost, labor time, surface quality, or production volume. Choose based on the practical trade-off it does establish: direct printing avoids a separate mold-making step, while a suitable silicone mold may serve for multiple casts.

Do not assume a release agent is needed for PLA
The available sources do not establish that the reported sacrificial PLA mold needs a release agent, or that a particular release product has been tested with this combination. The University of Lethbridge manual describes thin layers of soap, Vaseline, spray oil, or silicone release for easier bucket cleaning and provides separate guidance for mold work; it is not a PLA-specific recommendation. Polytek’s recommendations depend on the mold and casting materials, and some products it lists for plaster or concrete are intended for cured polyurethane rubber molds. Verify compatibility with the manufacturers before applying any release agent to a PLA mold.
